Potential of thermography for the monitoring of DED-Arc processesThermography is a technique that uses, e.g., an infrared camera to visualize and measure the temperature of an object. It is often used in industrial and scientific applications to identify areas of heat loss, overheating, and other thermal anomalies. In the context of the DED-Arc (Direct Energy Deposition) process, thermography can be used to monitor the process and evaluate the temperature profile of the produced part. This can help to ensure the quality and reliability of the product, as well as to predict the resulting mechanical properties of the produced part. However, for other AM processes like LPBF (laser powder bed fusion), thermography is already used in industrial applications while for DED-Arc it is still a challenge to reliably determine the dynamically changing emission coefficient, as the emissivity strongly depends on the surface conditions. This means the emission coefficient differs for changes in surface conditions like impurities from soot and annealing colors. This work focuses on the potential of thermography for monitoring the DED-Arc process. A workflow for generating a calibration function for the emission coefficient ε is presented. In the context to the focus of this work, the resulting ε(T) function differentiates between the first three deposited layers and shows the change of emissivity for higher temperatures. This function is then used to correct the measured temperature profile with regard to different surface conditions and thus emission coefficients of a DED-Arc part. Comparison of fatigue test results of high-strength steel DED-Arc specimens with milled and unmilled surfacesThe surface characteristics of direct energy deposition (DED)-Arc specimens have been previously explored, revealing the dual effect of the surface topography on fatigue strength. This effect includes a reduction in the nominal load-bearing cross-section due to the waviness of the surface and the initiation of fatigue cracks at combined geometric and metallurgical notches from the surface. To complement these findings, this study focuses on the fatigue life and crack initiation of milled DED-Arc samples, e.g., after removal of the geometric notches. Fatigue tests on DED-Arc specimens validate the impact of surface topography on fatigue strength, emphasizing the significance of surface characteristics in determining structural integrity. The additional tests conducted on milled surfaces provide insights into the failure mechanisms specific to these samples. Fracture surface analysis, microstructure characterization, and hardness measurements are performed. For both surface conditions, cracks originate in the interlayer zone, where local hardness is reduced. In unmilled specimens, this is due to the stress concentration effect, and in milled samples, this is due to softened interlayer zones. Welding under service conditions - Resulting weld quality and fatigue strength assessmentSteel structures, such as bridges, must be continuously maintained. Due to increasing traffic loads, design and execution shortcomings, many steel bridges are subject to various types of damage, such as cracks. The bridges must be maintained by crack removal and re-welding the cracks. During this work, the bridge is closed for traffic in order to suppress the crack flank movement during welding. As a result, traffic loads on other routes are higher, which increases further damage on detour routes and subsequently additional welding work and costs on these structures. Therefore, the aim is to provide a method that allows welding work on steel structures under running traffic, respectively under cyclic loads. First, measurements at a representative steel bridge were conducted to derive gap opening parameters of amplitude and frequency for welding tests under cyclic loads. In a test setup for reproducible and comparable welding tests, specimen were welded under cyclic loads. Deep grinding of the root layer allowed defect-free welding within the range of 0.1 mm amplitude at a frequency of 2 Hz loadings. For such welds, the weld quality and the fatigue strength was comparable to the standard requirements. Droplet Formation and Energy Input during Induction Wire Melting with Pulsed and Constant Generator PowerInduction heating is a fast, reproducible, and efficient heating method used in various manufacturing processes. However, there is no established additive manufacturing (AM) process based on induction heating using wire as feedstock. This study investigates a novel approach to AM based on inductive heating, where a steel wire is melted and droplets are detached periodically using a two-winding induction coil. The process parameters and energy input into the droplets are characterized. The induction generator exhibits a sluggish response to the excitation voltage, resulting in a lag in the coil current. The process is captured using a high-speed camera, revealing a regular droplet formation of 14 Hz and uniform shapes and sizes between 2.11 and 2.65 mm in diameter when operated within an appropriate process window. Larger drops and increased spatter formation occur outside this window. The proposed method allows for the production of droplets with almost spherical shapes. Further analysis and characterization of droplet formation and energy input provide insights into process optimization and indicate an overall efficiency of approximately 10%. WAAM of structural components - building strategies for varying wall thicknessesAdditive manufacturing with steel opens up new manufacturing possibilities for individual parts or complex supply chains. The direct energy deposition process DED-arc, also known as wire arc additive manufacturing (WAAM), is particularly suited for manufacturing large structures with a high degree of geometrical freedom. The design freedom makes WAAM ideal for creating force-flow-optimized steel nodes and spaceframes for use in the construction industry. Thick-walled parts can be manufactured with manifold strategies and a variety of infill patterns, like hachure, spiral, or meander as well as with and without a contour path. For parts with varying thicknesses, not all of them apply. If the wall thickness changes in increments smaller than the width of a weld bead, the desired shape cannot be made by selecting one of the available deposition strategies but the distance (overlap) between the individual weld beads needs to be varied. A variation of the weld bead overlap can often lead to compromised build quality due to the presence of voids. Thus, utilizing variable bead overlap requires the development of a deposition parameter set that allows deviation from the defined overlap values without running the risk of introducing voids between beads or between layers. In this study, four parameter sets were analyzed regarding their weld bead geometry, and tolerance ranges for the weld bead overlap were identified for each parameter set. They were found to vary between 15 and 50% overlap, depending on the parameter set and its corresponding weld bead geometry. The geometry of the surface of the last deposited layer was evaluated regarding the height difference. It can be stated that, with decreasing wire feed, the surface of the last welded layer becomes smoother. The findings obtained are transferred to the manufacturing of complex parts. Process technology for diffusion welding with cyclically-pulsativy joining forcesDiffusion welding is a solid-state welding process and is characterised by the process parameters temperature, compression force and process time. Usually, the process force is applied as static load, and high demands with respect to specimen surfaces (low roughness, cleanliness) are common. The aim of this work was to improve the necessary technology for diffusion welding and, above all, to increase the quality of the joints by using cyclically pulsative joining forces to minimise the time or surface-specific conditions, which are typical for this process. For this purpose, a corresponding system technology had to be designed and manufactured. The basis of the system was a modified machine concept for materials testing. As a result, the modified system and the modified process were able to reduce the process time by a factor of 5 to 6 compared to the conventional joining time. Material Behavior of High-Strength Low-Alloy Steel (HSLA) WAAM Walls in ConstructionAdditive manufacturing with steel offers new opportunities for the construction sector. In particular, direct energy deposition (DED) processes such as Wire Arc Additive Manufacturing (WAAM or DED-Arc), are able to create large structures with a high degree of geometric freedom, like force-flow-optimized steel nodes and frameworks, as well as truss structures. By using high-strength steel, manufacturing times can be shortened because less material has to be applied. In order to enable the usage of WAAM components in the construction industry, profound knowledge of the material behavior is necessary. Based on reliable process parameters, extensive experimental and numerical investigations are carried out to characterize the influence of layer orientation and overhang angle on the mechanical parameters of WAAM high-strength low-alloy steel (HSLA) walls. The results have been compared to HSLA steel sheet material. It is shown that comparable characteristics exist for Young’s modulus E, yield strength Rp,0.2 and tensile strength Rm with regard to civil engineering applications. The influence of the loading direction on the material level is similar. Only the yield strength shows a slight dependence on the layer orientation for WAAM walls (difference 4.5%). Schwingfestigkeit strahlgeschweißter Aluminium-Druckguss-VerbindungenDie zyklische Festigkeit geschweißter Aluminium-Druckguss-Verbindungen bzw. Mischverbindungen aus Aluminium-Druckguss und Aluminium- Knetlegierungen hängt von der Nahtqualität sowie von der Gussqualität und dem verwendeten Schweißverfahren ab. Die gegenwärtige Untersuchung befasst sich mit der Ermittlung der Schwingfestigkeit und der werkstofflichen Charakterisierung derartiger Verbindungen in Abhängigkeit des verwendeten Schweißverfahrens sowie der verwendeten Werkstoffe. Hierbei wurden sowohl das konventionelle Laserstrahlschweißen als auch neue Prozessentwicklungen zur Reduzierung der Nahtporosität, wie das Elek-tronenstrahl-Mehrbad-Schweißen und das Laserstrahlschweißen mit hochfrequenter Strahloszillation untersucht. Influence of welding thermal cycles on properties of TMCP and Q&T steels evaluated by thermo-physical simulationThe welding process represents an unintentional, but unavoidable, heat treatment in the form of soft annealing or tempering, but also hardening during the cooling of the melt. Particularly in the case of high-strength fine-grained structural steels, this leads to critical states of the mechanical-technological properties of the base material. In order to investigate the influence of the heat input during welding on the resulting properties of the heat-affected areas, a thermo-physical simulation was carried out on a quenching and forming dilatometer Bähr DIL 805 A/D, considering low-alloyed quenched and tempered (Q&T) and low-alloyed thermo-mechanically controlled processed steels (TMCP) with yield strengths in the range of 500 to 960 MPa (S500MC, S700MC, S770QL, and S960QL). For this purpose, time–temperature cycles based on gas metal arc welding (GMAW) were simulated with different maximum temperatures (1200 °C; 1000 °C; 800 °C), representing the typical microstructural regions of the heat-affected zones (HAZ), and cooling times t8/5 (5 s; 12 s; 20 s; 25 s) on miniature tensile specimens. To evaluate the property changes of the characteristic HAZ, tensile tests, hardness measurements, and microstructural investigations were analyzed. The investigations illustrate the significant influence of heat input during the welding process on the resulting mechanical-technological properties and microstructure for both kinds of steel. It was demonstrated that all the steels investigated tend to soften with increasing cooling times. The investigated Q&T steels have a lower risk of falling below the strength of the untreated base material than the investigated TMCP fine-grained structural steels. The considerably pronounced softening also resulted in the minimum strength values not being achieved for certain cooling time ranges. Additive Fertigung gradierter Nanoverbundwerkstoffe für das Fügen mikroelektronischer KomponentenDas Aerosoljet-Druckverfahren (AJP) wird als Technologie zur kontaktlosen Abscheidung gradierter Nano-Lotzwischenschichten (NLZS) für das Fügen von Komponenten der Mikrosystemtechnik untersucht. Im Beitrag wird anhand verwendeter Basis-Materialien wie Zinn, Kupfer und Silber zusammengefasst die entwickelte Prozesskette beginnend mit Herstellung von Nanopartikel-Suspensionen bis hin zur Qualifzierung der hergestellten Fügeverbindung dargestellt. Der entwickelte Druck- und Mischprozess auf Basis des AJP lieferte erfolgreich additiv gefertigte NLZS mit eingestelltem Mischungsverhältnis. Der entwickelte industrienahe Chip-2-Chip-Bondprozess realisiert mechanisch feste Fügungen von Chip-Testsubstraten unter Umgebungsluft ohne Flussmitteleinsatz. Die Fügeprozesse konnten deutlich unter der Schmelztemperatur der involvierten Einzel-Lotkomponenten durchgeführt werden. Reduction of the welding fume emission rate of gas-shielded cored wires by the MAG pulse welding process variantThe aim of the study is to reduce welding fume emissions from flux-cored wires using pulse technology. Low-alloyed cored wires of the rutile, basic, and metal powder types were selected for this purpose. The analyses were carried out on a DIN EN ISO 15011–1:2010 compliant test rig. In addition, high-speed recordings of the material transition mode and metallographic cross-sections were made to interpret the results. Using characteristic curves developed in pre-tests, the influence of pulse time, pulse frequency, and trigger current on the welding fume emission potential of the rutile cored wire was first determined. Short pulses, medium trigger current, and medium pulse frequency were found to have a positive influence on the emission rate. Finally, the welding fume emissions of the conventional characteristic are compared with the emission-optimized pulse characteristic. For all three filling types, emission reductions of up to 41% were found when using the pulse technology. When considering the ratio of fume generated to the mass of the weld metal produced, with the associated greatly reduced economy of the process, it became apparent that pulse welding is not suitable for welding cored wires without restrictions. In summary, the suitability of pulse GMAW technology for reducing welding fume emissions can also be confirmed for flux-cored wires. Influence of the WAAM process and design aspects on residual stresses in high-strength structural steelsWire arc additive manufacturing (WAAM) enables the efficient production of weight-optimized modern engineering structures. Further increases in efficiency can be achieved by using high-strength structural steels. Commercial welding consumables for WAAM are already available on the market. Lack of knowledge and guidelines regarding welding residual stress and component safety during production and operation leads to severely limited use for industry applications. The sensitive microstructure of high-strength steels carries a high risk of cold cracking; therefore, residual stresses play a crucial role. For this reason, the influences of the material, the WAAM process, and the design on the formation of residual stresses and the risk of cold cracking are being investigated. The material used has a yield strength of over 800 MPa. This strength is adjusted via solid solution strengthening and a martensitic phase transformation. The volume expansion associated with martensite formation has a significant influence on the residual stresses. The focus of the present investigation is on the additive welding parameters and component design on their influence on hardness and residual stresses, which are analyzed by means of X-ray diffraction (XRD). Reference specimens (hollow cuboids) are welded fully automated with a systematic variation of heat control and design. Welding parameters and AM geometry are correlated with the resulting microstructure, hardness, and residual stress state. Increased heat input leads to lower tensile residual stresses which causes unfavorable microstructure and mechanical properties. The component design affects heat dissipation conditions and the intensity of restraint during welding and has a significant influence on the residual stress. Surface quality parameters for structural components manufactured by DED-arc processesAdditive manufacturing of structural metallic components is an emerging technology. The DED-arc (direct energy deposition) process combines efficiency with high degrees of freedom and predictable quality. Compared to powder-based processes, the surface is relatively coarse as a result of high heat input and larger molten zones. In industrial applications, the post-treatment of surfaces of DED-arc components cannot be guaranteed for economic reasons or due to geometric constraints. Hence, the surface topography must be evaluated and quality levels need to be defined. Unfortunately, established surface parameters and their determination cannot be directly transferred to DED-arc components and further research on this topic is needed. This article demonstrates surface topography features of representative DED-arc components. Furthermore, waviness profiles were established by applying an alternative cutoff wavelength to better represent the DED-arc surface characteristics. Based on these waviness profiles, 2-dimensional height parameters were calculated. The waviness parameters were determined for four DED-arc specimens made from high strength wire electrodes. The manufacturing parameters were varied in terms of different energy input and interpass temperature, resulting in varying deposition rates and surface qualities. The waviness parameters correlated with manufacturing parameters. A mixed deterministic and random nature of the surface topography was verified. Influence of Heat Control on Properties and Residual Stresses of Additive-Welded High-Strength Steel ComponentsAdvanced high-performance filler metals for wire arc additive manufacturing (WAAM) exist on the market already. Nevertheless, these high-strength steels are not yet widely used in industrial applications due to limited knowledge of cold-cracking susceptibility, welding residual stresses, and therefore sufficient safety in terms of manufacturing and operation. High residual stresses promote cold-cracking risk, especially in the welding of high-strength steels, as the result of a complex interaction between the applied material, process conditions, and component design. The focus of the present investigation was the determination of the influence of the process parameters on the ∆t8/5 cooling time, mechanical properties, and residual stresses to correlate, for the first time, heat control, cooling conditions, and residual stress for WAAM of high-strength filler materials. This contributed to the knowledge regarding the safe avoidance of cold cracking. In addition to a thermophysical simulation using a dilatometer of different high-strength steels with subsequent tensile testing, reference WAAM specimens (open hollow cuboids) were welded while utilizing a high-strength filler metal (ultimate tensile strength > 790 MPa). The heat control was varied by means of the heat input and interlayer temperature such that the ∆t8/5 cooling times corresponded to the recommended processing range (approx. 5 s to 20 s). For the heat input, significant effects were exhibited, in particular on the local residual stresses in the component. Welding with an excessive heat input or deposition rate may lead to low cooling rates, and hence to unfavorable microstructure and component properties, but at the same time, is intended to result in lower tensile residual stress levels. Such complex interactions must ultimately be clarified to provide users with easily applicable processing recommendations and standard specifications for an economical WAAM of high-strength steels. These investigations demonstrated a major influence of the heat input on both the cooling conditions and the residual stresses of components manufactured with WAAM using high-strength filler materials. Efficient Multi-Material and High Deposition Coating including Additive Manufacturing by Tandem Plasma Transferred Arc Welding for Functionally Graded StructuresMarket demands coating processes with high-performance, high reliability, high flexibility for processing of complex geometries and multi-material depositions, as well as increased deposition rates. The systematic coupling of two plasma transferred arc welding systems that interact in the same melt pool to form a tandem Plasma Transferred Arc (PTA) system accomplishes these tasks. Previous research has shown that the deposition rate with the tandem PTA method reaches 240 percent when comparing to the conventional single torch PTA method. Within one layer, up to four different powders and powder fractions can be combined at the same time. This allows for the creation of multi-material coatings that are suitable for sustaining high mechanical loads and wear- and temperature-resistant surfaces by use of tungsten carbides (WC). This study examines and analyzes defined functionally graded structures made from super duplex steel 1.4410 and corrosion resistant austenitic steel 1.4404. The mechanical-chemical properties of the tandem PTA system can be precisely controlled by changing the powder feeding positions. Furthermore, an additively manufactured specimen from previous studies is examined and evaluated. In-depth residual stress analysis considering manufacturing process and cyclic loading of bolts
In-depth residual stress analysis considering manufacturing process and cyclic loading of boltsAlthough bolts are considered to be a well-established structural element, only general statements on the influence of the different manufacturing processes on the fatigue life are available. Detailed investigations of the in-depth residual stress path and the residual stress stability under cyclic loading have not yet been carried out. A challenge in determining the residual stresses is the complex geometry of the thread and the expected residual stress state with steep gradients close to the surface. This paper examines the influence of the manufacturing process of the main two process types on the residual stress state. The focus lies on the residual stress and material state of high tension bolts (HT) rolled before heat-treatment (RBHT) and rolled after heat-treatment (RAHT) both with hot-dip galvanization (tZn). To get detailed information about in-depth residual stresses, neutron diffraction is used. In addition, the residual stress stability under cyclic loading is examined. For the first time, in-depth residual stress distributions are determined on unloaded and loaded RAHT M 36 and RBHT M 24 bolts, tZn, grade 10.9. The results show that RAHT bolts in the unloaded state have compressive residual stresses below the surface in the thread root in the magnitude of −225 MPa. In the case of RBHT bolts, low residual stresses are present at the surface in the magnitude of −160 MPa. The different progression of the residual stresses is associated with the manufacturing process. Loaded RAHT and RBHT bolts exhibit different stress characteristics. In the loaded state, RAHT bolts have residual compressive stresses on the surface, while RBHT bolts have residual tensile stresses. Analysis on grain growth of SS316L induced by plasma cutting process using probabilistic FEM with experimental verificationThis fundamental research was conducted to predict the grain size of austenitic stainless-steel after plasma cutting process using experiment and non-linear probabilistic numerical computation with self-developed algorithm which was written and compiled using Fortran-based subroutines and utility routines available in commercial FEM software. For grain modelling, the non-linear numerical programming codes consisted of fourth-order Runge–Kutta method for solving ordinary differential equation of grain growth formula with major parameters such as initial grain size, activation energy, and kinetic constant which were measured by using dilatometer on specimen samples at various temperatures and holding times. In order to replicate the actual thermal cutting process, customized conical heat source model was developed and employed. The probabilistic approach in numerical computation was executed using Monte Carlo method by setting major process parameter of input power based on normal distribution with defined mean and standard deviation which were randomized following linear congruential generator and Box-Muller algorithm. This comprehensive numerical computation based on deterministic and probabilistic FEM was established using nonlinear thermomechanical method with hexahedral element type including finer mesh on cutting section and coarser at base plate. For verification purpose, a series of experiments using fully automated system was carried out on SS316L plate with 4-mm thickness. From the analysis of results, acceptable discrepancy was achieved in grain size prediction obtained between numerical methods and experiment with the error percentage of up to 9.2% and 14.5% for probabilistic and deterministic analyses respectively. Die Forschungsinfrastruktur des SFB TRR 277 AMC, Additive Fertigung im BauwesenDie globalen Herausforderungen unserer Zeit sind der Klimawandel, das Bevölkerungswachstum und die Reduzierung des Ressourcenverbrauchs. Für das Bauwesen bedeutet dies, in den kommenden Jahrzehnten mehr zu bauen und gleichzeitig den Ressourcenverbrauch zu verringern und weniger Emissionen auszustoßen. Die handwerklich organisierte Bauindustrie ist weder technologisch noch personell darauf vorbereitet, diese Herausforderungen ökonomisch und ökologisch zu bewältigen. Hier setzt der Sonderforschungsbereich TRR 277 Additive Manufacturing in Construction (AMC) der beiden Universitäten TU Braunschweig und TU München mit seiner Grundlagenforschung an. Der AMC betrachtet die additive Fertigung als eine digitale Schlüsseltechnologie für das Bauwesen, denn diese vereint die Vorteile von automatisierter und individualisierter Fertigung. Bei der additiven Fertigung werden die Bauteile ohne Formenbau schichtweise aufgebaut. Dies schafft grundlegend neue Anforderungen an Werkstoffe, Verfahrenstechniken sowie an Design und Konstruktion und kann nur in hochgradig interdisziplinären Teams von Wissenschaftler:innen aus den Bereichen des Bauwesens und des Maschinenbaus erforscht werden. Die Basis für die werkstoffübergreifende Erforschung unterschiedlicher additiver Fertigungstechnologien für die Anwendung im Bauwesen stellt die über viele Jahre systematisch aufgebaute Forschungsinfrastruktur im Bereich der digitalen Baufabrikation dar. An seinen beiden Standorten, der TU Braunschweig und der TU München, kann der AMC auf innovativste Forschungseinrichtungen zurückgreifen. Darunter befinden sich sowohl DFG-geförderte Forschungsgroßgeräte wie das Digital Building Fabrication Laboratory (DBFL) und das RoboCoop3D als auch eine Vielzahl eigenfinanzierter innovativer Forschungsgeräte an beiden Standorten. Die AMC-Forschungsinfrastruktur wird im Laufe des Forschungsprojekts stetig ausgebaut und erweitert. Statische Tragfähigkeit von geschweißten, hochfesten Hohlprofilknoten FOSTA Forschungsverbund HOCHFEST: Projekte Hochfeste HohlprofilknotenFachwerkkonstruktionen aus direkt verschweißten Hohlprofilen unter vorwiegend ruhender Beanspruchung werden in vielen Bereichen des Stahlhochbaus und der Infrastruktur, wie bei Fußgängerbrücken, sowie im Anlagen- oder Mobilkranbau eingesetzt. Die Verwendung hochfester Stähle ermöglicht bei hohen Tragfähigkeitsanforderungen und großen Spannweiten eine materialsparende Bauweise. Zur Ausnutzung dieses Potenzials sind Bemessungsregeln erforderlich, die die spezifischen Eigenschaften dieser Stähle zutreffend erfassen. Die derzeit gültigen Bemessungsregeln für Hohlprofilanschlüsse wurden anhand von Versuchen mit normalfesten Stählen auf semiempirische Weise hergeleitet. Im Rahmen dieser Versuche zeigte sich, dass durch Plastizieren lokale Spannungsspitzen abgebaut und sekundäre Biegemomente umgelagert werden. Im Unterschied zu normalfesten Stählen weisen hochfeste Stähle ein geringeres plastisches Umlagerungsvermögen auf. Dem wird in den Bemessungsregeln derzeit durch pauschale, abgeschätzte Abminderungsfaktoren Rechnung getragen, die für hochfeste Hohlprofile bislang nicht ausreichend experimentell validiert wurden. Durch die Projekte zu den „Hochfesten Hohlprofilknoten“ im FOSTA Forschungsverbund HOCHFEST sollen differenzierte und abgesicherte Bemessungsregeln hergeleitet werden, die einen wirtschaftlichen und ressourcenschonenden Einsatz hochfester Stähle in Hohlprofilkonstruktionen ermöglichen. Ausführung und Fertigung von geschweißten, hochfesten HohlprofilknotenEtablierte Fertigungsmöglichkeiten erlauben den genauen Zuschnitt der Kontur von auf Hohlprofilgurten aufgesetzten Fachwerkstäben als runde oder rechteckige Hohlprofile. Bei der Tragfähigkeitsberechnung von Hohlprofilanschlüssen nach DIN EN 1993-1-8 und ISO 14346 werden volltragfähige Schweißverbindungen vorausgesetzt. Einflüsse auf die Tragfähigkeit von Hohlprofilanschlüssen haben u. a. die Schweißnahtgeometrie, die Stähle der Gurte und Füllstäbe sowie die verwendeten Schweißzusatzwerkstoffe und Schweißprozesse. Verschiedene Versagensformen setzen voraus, dass der Anschluss eine ausreichende Duktilität ausweist. Daher muss ausreichend plastisches Umlagerungsvermögen vorhanden sein. Mit zunehmender Streckgrenze wird es schwieriger, diese Voraussetzung zu erfüllen. Gründe hierfür können in einer Festigkeitsreduzierung oder Versprödung der Schweißnahtbereiche liegen. Um ein vorzeitiges Versagen innerhalb der Wärmeeinflusszone zu vermeiden, ist eine sach- und fachgerechte Ausführung der Schweißverbindungen erforderlich. In einem weiteren Beitrag der vorliegenden Ausgabe der Stahlbau wird auf die statische Tragfähigkeit geschweißter, hochfester Hohlprofilknoten eingegangen. Zu den hierzu laufenden AiF-FOSTA-Forschungsvorhaben wird eine Übersicht gegeben. Im folgenden Beitrag wird die Bemessung und Ausführung von Schweißverbindungen an hochfesten Stahlhohlprofilen erläutert. Dabei wird zunächst auf die Bemessungsregeln von Schweißnahtverbindungen in der Neuausgabe der EN 1993-1-8 eingegangen. Es folgen Erläuterungen zur Herstellung geschweißter Stahlhohlprofilanschlüsse einschließlich des Zuschnitts, der Flankenvorbereitung und der schweißtechnischen Ausführung. Darauf aufbauend wird die Entwicklung eines Versuchsprogramms zur Untersuchung von Füllstab-Gurt-Anschlüssen vorgestellt und der Einfluss der Fertigungsparameter auf die mechanischen Eigenschaften der Schweißnähte und der Wärmeeinflusszone beschrieben. The Benefit of the Process Combination of Wire Arc Additive Manufacturing (WAAM) and Forming, A Numerical and Experimental StudyWire arc additive manufacturing (WAAM) involves the deposition of weld beads layer by layer using an electric arc energy source. However, during this procedure, the properties of each layer may differ because of unequal thermal distribution, resulting in a difference in microstructure and, therefore, mechanical properties in between the layers. This negative effect can be compensated for by combining WAAM with a subsequent forming process to introduce dynamic recrystallization, which allows a more homogeneous microstructure distribution within the material. This paper investigates numerically and experimentally the hybrid process of combined WAAM and forming of fine-grained mild steel (FGMS) SG3/G4Si (1.5130) to achieve a high degree of recrystallization in all layers of the WAAM-deposited material. Three different possible combinations of WAAM and forming are considered regarding the sequence and setup of the processes to show their influences on the recrystallization behavior. It was found that combining welding and forming allows recrystallization of up to two layers; however, the top layer is not recrystallized. Preliminary simulation results show that this can be resolved by adding a top roller to induce plastic strain after welding, leading to recrystallization in the top layer. The effects of building position on surface and fatigue of DED‑arc steel componentsRecently, additive manufacturing (AM) of structural metallic components is analyzed regarding its potential use by industry and research. Next to the development of manufacturing processes, the mechanical properties are under investigation today. One of the quality measures of metallic components is the surface topography. DED-arc processes (direct energy deposition) result in relatively coarse surfaces, characterized by a distinct waviness with wave amplitudes in the mm-range. This is enhanced when applying horizontal building position in comparison to vertical position. Next to increased waviness, the load-bearing net cross sections are reduced as well. The surface topography determines the fatigue life properties of metallic components. While stress raising surface effects are generally well understood and fatigue (Structures 31: 576–589, 2021) of welded metals is established well, the fatigue behaviour of additively manufactured components is less investigated yet. In order to define surface quality levels for DED-arc components, the effects of surface topography on mechanical performance need to be understood. This article presents the manufacturing of high strength steel test coupons by the DED-arc process. The process parameters were varied with regard to the building position and different levels of surface quality were generated. The surfaces of different specimens were characterized and fatigue tests were conducted. The results were used to derive the surface influence on both, the effective load-bearing wall thickness and notch effects induced by the layer-by-layer building approach. A correlation between building position, surface waviness and fatigue strength was proven. In general, higher waviness resulted in reduced effective wall thickness and lowered fatigue strength. A difference in fatigue strength at 2 million load cycles of 20 to 30% was proven when printing in different building positions. The surface effect can be captured in the design concept when applying the effective notch stress approach with an averaging length of of ρ* = 0.4 mm. Design of Structural Steel Components According to Manufacturing Possibilities of the Robot-Guided DED-Arc ProcessAdditive manufacturing with the DED-arc process offers limited freedom in terms of the geometric shape of work pieces. The process and fabrication systems restrict the part geometry producible, which must be taken into account during design already. For this reason, a design process was investigated in which geometry generation is based on a self-organizing system. The aim of using a self-organizing system is the possibility to directly control the geometry-defining points. Next to load cases, the design method considers geometric boundary conditions from the production process when generating the geometry. In order to identify these geometrical constraints from production experimentally, a concept of Case Study Demonstrators was applied. This was used to investigate how path planning and production can be carried out for specific geometrical features and to identify restraints of the process and the manufacturing system, e.g., smallest producible wall thickness and overhangs. Subsequently, the obtained restraints were considered as boundary conditions for the design process and were included in the modification of an example geometry. By applying the presented design method, it was possible to maintain a minimum wall thickness throughout the structure while generating a topologically optimized geometry. Electron beam welding of 2205 duplex stainless steel with nickel-based filler wire using multi-beam techniqueThe duplex stainless steels have many favorable properties attributed to their two-phase microstructure consisting of almost equal fractions of ferrite and austenite. Therefore, they are widely used in the offshore, petroleum, and chemical industries as a base material for pressure vessels and pipelines. Such components often possess large thicknesses, which can be effectively welded with electron beam. This process is characterized by rapid cooling combined with a relatively great loss of nitrogen, resulting in insufficient austenite formation. To compensate this phenomenon, the addition of nickel, in the form of wire, was performed in this study. This promoted the formation of austenite at the same cooling rate, so that approximately an equal amount of ferrite and austenite was achieved. Beam oscillation was applied to maintain good dilution even at large depth/width ratios. Furthermore, the multi-beam technique was implemented to reduce the spatter formation and provide a higher process stability. This allows the spatial, but not temporal, separation of the melting-off of the wire and the main welding process. The joints produced in this way exhibit a good weld dilution and consequently an austenite distribution with a low inhomogeneity. Additionally, a narrow heat-affected zone was produced. Laser welding of 16MnCr5 butt welds with gap: resulting weld quality and fatigue strength assessmentFor laser welding, gaps should normally be avoided to ensure stable weld processes and high weld quality. Nonetheless, sometimes, gaps are resulting from non-optimal weld preparation in industrial applications. Within this investigation, the effects of a defocussed beam and laser beam oscillation on gap bridging abilities at reduced ambient pressure were investigated. For reference purpose, conventional laser welding with zero gap at ambient pressure was performed, too. The resulting weld geometry was investigated and correlated to gap bridging strategies and weld quality groups according to ISO 13919–1. The welds were characterized regarding their hardness and weld microstructure. Residual stress was determined by means of X-ray diffraction, and tensile tests as well as fatigue tests were conducted. The fatigue tests were evaluated by the nominal stress approach, the critical distance approach, and the stress averaging approach and correlated to weld quality measures. Resulting from this, fatigue resistance of laser welded butt welds with gap can be estimated by the FAT160 design S–N curve. The stress evaluation parameters for the determination of keff-values (ρ* = 0.4 mm, a = 0.1 mm) were confirmed. Mechanical properties of wire and arc additively manufactured high-strength steel structuresAdditive manufacturing with steel opens up new possibilities for the construction sector. Especially direct energy deposition processes like DED-arc, also known as wire arc additive manufacturing (WAAM), is capable of manufacturing large structures with a high degree of geometric freedom, which makes the process suitable for the manufacturing of force flow-optimized steel nodes and spaceframes. By the use of high strength steel, the manufacturing times can be reduced since less material needs to be deposited. To keep the advantages of the high strength steel, the effect of thermal cycling during WAAM needs to be understood, since it influences the phase transformation, the resulting microstructure, and hence the mechanical properties of the material. In this study, the influences of energy input, interpass temperature, and cooling rate were investigated by welding thin walled samples. From each sample, microsections were analyzed, and tensile test and Charpy-V specimens were extracted and tested. The specimens with an interpass temperature of 200 °C, low energy input and applied active cooling showed a tensile strength of ~ 860–900 MPa, a yield strength of 700–780 MPa, and an elongation at fracture between 17 and 22%. The results showed the formation of martensite for specimens with high interpass temperatures which led to low yield and high tensile strengths (Rp0.2 = 520–590 MPa, Rm = 780–940 MPa) for the specimens without active cooling. At low interpass temperatures, the increase of the energy input led to a decrease of the tensile and the yield strength while the elongation at fracture as well as the Charpy impact energy increased. The formation of upper bainite due to the higher energy input can be avoided by accelerated cooling while martensite caused by high interpass temperatures need to be counteracted by heat treatment. Heat control and design-related effects on the properties and welding stresses in WAAM components of high-strength structural steels
Heat control and design-related effects on the properties and welding stresses in WAAM components of high-strength structural steelsCommercial high-strength filler metals for wire arc additive manufacturing (WAAM) are already available. However, widespread industrial use is currently limited due to a lack of quantitative knowledge and guidelines regarding welding stresses and component safety during manufacture and operation for WAAM structures. In a joint research project, the process- and material-related as well as design influences associated with residual stress formation and the risk of cold cracking are being investigated. For this purpose, reference specimens are welded fully automated with defined dimensions and systematic variation of heat control using a special, high-strength WAAM filler metal (yield strength > 790 MPa). Heat control is varied by means of heat input (200–650 kJ/m) and interlayer temperature (100–300 °C). The ∆t8/5 cooling times correspond with the recommendations of filler metal producers (approx. 5–20 s). For this purpose, additional thermo-physical forming simulations using a dilatometer allowed the complex heat cycles to be reproduced and the resulting ultimate tensile strength of the weld metal to be determined. Welding parameters and AM geometry are correlated with the resulting microstructure, hardness, and residual stress state. High heat input leads to a lower tensile stress in the component and may cause unfavorable microstructure and mechanical properties. However, a sufficiently low interlayer temperature is likely to be suitable for obtaining adequate properties at a reduced tensile stress level when welding with high heat input. The component design affects heat dissipation conditions and the intensity of restraint during welding and has a significant influence on the residual stress. These complex interactions are analyzed within this investigation. The aim is to provide easily applicable processing recommendations and standard specifications for an economical, appropriate, and crack-safe WAAM of high-strength steels. Modification of the weld penetration characteristics in laser deep welding by the use of instationary gas flowsThe present report focuses on the integration of technology for generating temporally alternating (pulsed) gas flows in the field of laser welding. The technical realization requires specific adaptation of three core elements of the gas pulse system (valve, section of measurements, control system) to realize new parameters of laser welding. These parameters allow for a positive influence on the joining process and on the results of welding, respectively. By means of temporal control of the gas volume flow in combination with the laser welding process, it was possible to produce a force effect on the molten pool and subsequently to improve the characteristics of laserwelded seams – up to 10 % narrower, deeper at the same welding speed and laser power. The effects occurring through the use of instationary gas flow were evaluated by using the "classically" metallography and through the use of digital image processing. In parallel, the effect of pulsating gas flow on the melting zone was simulated by using specific software in order to make further statements about the effects. Correlations between Process and Geometric Parameters in Additive Manufacturing of Austenitic Stainless Steel Components Using 3DPMDThe additive manufacturing of components is characterized by a layered build-up. The stability of the build-up process with regard to the component geometry and the layer thickness is essential for the success of the entire system. A prerequisite for this is the exact knowledge of the interrelationships between the process, construction parameters and the resulting component geometry, respectively. These correlations are determined within the study using the 3D Plasma Metal Deposition Process (3DPMD). For this purpose, the process is first subjected to a system analysis. Possible influencing variables were identified with regard to the question “Which system parameters influence the component geometry?” and then prioritized. Then, the influence of control factors (welding current intensity, welding speed, and powder mass flow) was investigated according to the specifications of the Design of Experiments (DOE) method by means of a full-factorial experimental design and evaluated on the basis of metallographic cross-sections. As a result, it was determined that the system parameter powder mass flow only influences the layer thickness and not the wall thickness and is, therefore, available as a process control variable. In sum, comprehensive knowledge of complex relationships between the control parameters and the component geometry in additive manufacturing using 3DPMD was achieved and forms the basis for further scientific work. Kalibrierverfahren für konstante Materialstränge bei robotergestützter BetonextrusionDie robotergestützte Betonextrusion ist ein neuartiges additives Fertigungsverfahren, bei dem Strategie, Werkstoff und Förderanlage gezielt aufeinander abgestimmt sein müssen. Insbesondere die reale Form des extrudierten Materialstrangs unterliegt entlang des Startpunkts über Hauptextrusionsphase bis zum Ausschaltvorgang durch lokale Über- und Unterextrusionen signifikanten Schwankungen, die den Qualitätsvorgaben meist nicht genügen. In dieser Arbeit wird ein Kalibrierverfahren für Extrusionsprozesse entwickelt, softwareseitig angepasst und erprobt sowie Auswirkungen der Vorschubgeschwindigkeit auf die Bauteilqualität untersucht. Hierzu wurden unterschiedliche Kalibrierverfahren aktueller additiver Fertigungsprozesse betrachtet und hinsichtlich ihrer Verwendbarkeit für die Extrusion von mineralischen Suspensionen ausgewertet. Darauf aufbauend erfolgte die theoretische Erarbeitung einer allgemeingültigen Vorgehensweise zur Kalibrierung und deren praktische Umsetzung. In den durchgeführten Funktionstests verringerte das Kalibrierverfahren die Prozessvorbereitung, erhöhte die Prozesssicherheit durch die stabilisierte Extrusion und verkürzte die Taktzeit. Diese Steigerung der Produktivität in der additiven Fertigung führt einmal zu positiven wirtschaftlichen Effekten und des Weiteren werden Anwendungen von hochfesten Leichtbaustrukturen im Bauwesen attraktiver. Flux cored arc welding - Determination and reduction of fume emission ratesThe lowering of the German occupational exposure limit from 3 mg/m3 to 1.25 mg/m3 by 2018 and the high health hazard from tubular cored electrodes shows the need to determine and minimize the emission potential of such wires. With the background knowledge that 95 % of the emitted welding fumes are caused by the filler metal, the possibility to reduce the emission potential at the source of origin is the best opportunity. The objective of the described research project was to reduce the fumes emitted by tubular cored wires without decreasing their economic benefits. Customary cored wires were investigated as well as design features of the wires were detected to optimize them. The selection and adaptation of the filler metal was carried out in cooperation with the manufacturers within their specifications. The technology and basis for the determination of the fume emission rates forms the DIN EN ISO 15011-1:2017. As a first step, the influence of the wire geometry and the filling type was investigated. Two exemplary results are that metal powder electrodes produced three times higher emission rates than rutile cored wires and that the wire geometry has an influence of 40 % on the emission potential. Afterwards, selected tubular cored wires were studied with the objective to figure out the influence of various process parameters. Such as arc voltage, contact tip work distance and shielding gas composition. One result was that the metal-cored wire responded with the highest changes in emission potential when the welding parameter changed. The investigation showed that the health hazard of tubular cored wires is dependent on their design and the process characteristics. Therefore, the hazard classifications of cored wires, e.g. the German TRGS 528 should be rethought. 3D plasma metal deposition for processing multi material Titanium partsWithin this study, the potential of 3D Plasma Metal Deposition (3DPMD) for the additive manufacturing of multi-material metallic parts in layerwise design is presented. For this purpose, a demonstrator geometry with a step-wise increase of the tungsten carbide content in a Ti6Al4V matrix was fabricated. The build cycle itself, the component shape and the microstructure were investigated. The analysis of the macroscopic properties was performed by optical microscopy and scanning electron microscopy. In summary, 3DPMD offers the possibility to produce AM parts at high build rates and increased material flexibility. The analysis of the morphology and the macroscopic investigations shows a homogenous structure without defects. The carbide content of the manufactured components increases continuously from 0 to 12 vol.% but deviates from the aimed carbide content. Using automated CAM routines, it is possible to generate metallic multi-material structures using welding robots directly from the CAD drawings. Analysis of material property models on WAAM distortion using nonlinear numerical computation and experimental verification with P-GMAWThis fundamental research deals with the investigation of material property model influences on distortion induced by multi-layered Wire Arc Additive Manufacturing (WAAM) with synergic-pulsed gas metal arc welding (P-GMAW) process which was modelled and simulated by means of non-linear numerical computation. The material property models of stainless steel SS316L component to be compared stem from three different sources namely existing database, initial wire and evolved component. The new property models were generated with advanced material modelling software JMATPRO based on chemical compositions analysed at initial wire and component using SEM–EDX. The flow curve for each material model was taken with the strain rates ranging from 0.001 to 1.0 s−1. In the numerical simulation, a coupled thermomechanical solution was adopted including phase-change phenomena defined in latent heat. Goldak’s double ellipsoid was applied as heat source model and simplified rectangular bead with hexagonal element type and meshing was developed to avoid extensive pre-processing effort and to reduce the computational time at post-processing level. Temperature behaviour due to the successive layer deposition was simulated considering heat transfer effect coupled to mechanical analysis. The adjustment of simulative transient to experimental thermal distribution lead to new fitted heat transfer coefficient. Prior to execution of numerical simulation, a sensitivity analysis was conducted to find the optimal number of elements or mesh size towards maximum reached temperature. It can be concluded based on the adjusted model, selected mesh size and experimental validation that numerical computation of substrate distortion with evolved material property of component and initial wire of SS316L yield closer average result within the relative error ranging between 11 and 16% compared to database material giving more than 22%. Numerical Simulation and Calibration of a Single Seam WAAM Process with a Commercial and an Open Source SoftwareThis paper is dealing with the comparison of the FEM result quality between a commercial tool and an open source software with regards to the numerical simulation of a single seam WAAM process. For this purpose, an experimental WAAM process was conducted by a welding robot on a 1.4404 (316L) base plate with a 1.4404 (316L) welding wire, connected with the associated measurement equipment. Furthermore, the equivalent setup was transferred in the FEM tools Simufact Welding and Elmer FEM, using the same parameters for both simulations. The calculations show, that both programs are able to generate high quality results with a good accordance to the temperature development within the experimental processes. In summary it can be said, that both programs offer advantages and the decision what tool has to be used depends on the requirements and the possibilities of the user. Experimental verification of computational and sensitivity analysis on substrate deformation and plastic strain induced by hollow thin-walled WAAM structurePurpose This paper aims to numerical and experimental analysis on substrate deformation and plastic strain induced by wire arc additive manufacturing. Design/methodology/approach The component has the form of a hollow, rectangular thin wall consisting of 25 deposition layers of SS316L on an SS304 substrate plate. Thermo-mechanical finite element analysis was applied with Goldak’s double-ellipsoidal heat-source model and a non-linear isotropic hardening rule based on von Mises’ yield criterion. The layer deposition was modelled using simplified geometry to minimize overall pre-processing work and computational time. Findings A new material modelling of SS316L was obtained from the chemical composition of the evolved component characterized by scanning electron microscope/energy dispersive X-ray and further generated by an advanced material-modelling software JMatPro. In defining heat-transfer coefficients, transient thermometric analysis was first performed in the bead and on the substrate, which was followed by an adjustment of the heat-transfer coefficients to reflect the actual temperature distribution. Based on the adjusted model and boundary conditions, sensitivity analysis was conducted prior to the ultimate simulation of substrate deformation and equivalent plastic strain. Furthermore, this simulation was verified by conducting a series of automated wire + arc additive manufacturing tests using robotic gas Metal arc welding with distortion measured by coordinate-measurement machine and equivalent plastic strain measured by optical three-dimensional-metrology measurements (Gesellschaft für Optische Messtechnik). Originality/value It can be concluded that a proper numerical computation using the adjusted model and property-evolved material exhibits a similar trend with acceptable agreement compared to the experiment by yielding an error percentage up to 30% for deformation and up to 21% for equivalent plastic strain at each individual measurement point. A Novel Method for Improving Weld Seam Properties through Inline Coupling of Welding and FormingHigh heat input during welding leads to transformations of the microstructure in the area subjected to welding, mostly resulting in an inhomogeneous microstructure and an overall deterioration of the mechanical properties. To restore these properties, post treatment processes which are typically separated from the welding process are state of the art. The present work focusses on recrystallization phenomena and shows the new methodology, WeldForming, which intends to eliminate subsequent treatment processes. The new inline process combination harnesses the synergies of a welding and a rolling process to ultimately prevent the typical zone formation of the heat affected zone. This is done by stimulating recrystallization and recovery processes. The development of the process is based on numerical simulations. A new aspect is the first time coupling of both processes in a single simulation model. The required material models were generated with the aid of thermophysical simulations. A novel approach is shown for creating a material model for the filler metal G4Si1 with the typical directed solidification microstructure. On the basis of the gained knowledge out of thermomechanical and numerical simulation, a process window was identified and a test setup was developed which gave the functional prove of the WeldForming process. Fabrication of SS316L to Ni80Cr20 graded structures by 3D plasma metal depositionPowder metallurgy and thermal spraying has been used traditionally to manufacture functionally graded materials (FGMs). However, only simple geometries can be made with these processes and the compositional gradients cannot be tailored. These disadvantages can be overcome by employing additive manufacturing (AM). 3D plasma metal deposition (3DPMD) is a new technique that combines the advantages of plasma powder and additive processes. This process allows the production of structures with mixtures of different materials and powder fraction targeting changes in local properties and microstructures. For example, up to four powders, which can be different in terms of chemistry and powder fraction, can be mixed within one layer to adapt the local properties of the structure. The feasibility of functionally graded structures of stainless steel 316L (SS316L) and Ni80-20 alloy was studied. Two configurations, transition between the steel and the Ni-based alloy, were tested. The first one is hard transition, SS316L on the bottom and Ni80-20 on the top. The second one, a smooth transition between both materials was created with 50% of steel and 50% of Ni-based alloy. Optical microscopy and scanning electron microscopy were used to characterize the microstructures. The manufactured part showed good appearance, without any external defects and acceptable geometric accuracy. The layer thickness was around z = 1 mm for both structures. Regarding the microstructural characterization, both materials displayed a dendritic structure. In the SS316L, the microstructure was composed by an austenitic matrix with δ-ferrite located in the grain boundaries. The microstructure of the Ni80-20 was characterized as an austenitic matrix, with some M7C3 and M23C6 precipitates. In addition, the Laves phase was also observed. Solidification phenomena in creep resistant 9Cr weld metals and their implications on mechanical propertiesMartensitic 9% Cr steels play an important role in the implementation of modern and efficiency-enhanced power generation technologies. In the presented study, metallurgical solidification phenomena in heat-resistant 9% Cr filler metals and their effects on the mechanical properties of the weld metal were analysed. The focus was on welded joints of steel grades P91 and CB2, which were welded with flux-cored wires. The investigation of welded joints and weld metals in the creep-damaged and unloaded condition provided detailed inspects into the formation and development of inhomogeneous areas. The microstructure of the individual weld metals was characterized in detail in the as-welded and in the heat-treated condition. It became apparent that inhomogeneities were formed in large areas of the weld metal. In particular, EDX measurements made it possible to explain these solidification phenomena and trace their development within the manufacturing process of the welded joints. It was found that even a slight uneven distribution of chromium and a diffusion of carbon caused extensive negative effects on the development of weld metal microstructures. In addition, the influence of these microstructural inhomogeneities on both the mechanical weld metal properties and the creep rupture strength is discussed. Finally, test welds were performed to optimize the microstructure of the flux-cored wire weld metal and possibilities to avoid microstructural inhomogeneities were derived. The results show that the short-term and long-term properties of the weld metal are affected by the inhomogeneous areas within the weld metal. In summary, it can be assumed that for steel grades P91 and CB2 the safety of plants in high-temperature operation is not endangered. Hydrogen diffusion in creep-resistant 9% Cr P91 multi-layer weld metalWelded components of P91 9% Cr steel demand for careful welding fabrication with necessary post weld heat treatment (PWHT). Before the PWHT, a hydrogen removal heat treatment is necessary for avoidance of hydrogen assisted cracking (HAC). In this context, the microstructure and temperature-dependent hydrogen diffusion is important, and reliable diffusion coefficients of P91 weld metal are rare. For that reason, the diffusion behavior of P91 multi-layer weld metal was investigated for as-welded (AW) and PWHT condition by electrochemical permeation experiments at room temperature and carrier gas hot extraction (CGHE) from 100 to 400 °C. Hydrogen diffusion coefficients were calculated, and the corresponding hydrogen concentration was measured. It was ascertained that both heat treatment conditions show significant differences. At room temperature the AW condition showed significant hydrogen trapping expressed by to seven times lower diffusion coefficients. A preferred diffusion direction was found in perpendicular direction expressed by high permeability. The CGHE experiments revealed lower diffusion coefficients for the AW condition up to 400 °C. In this context, a hydrogen concentration of approximately 21 ml/100 g was still trapped at 100 °C. For that reason, a certain HAC susceptibility of as-welded P91 weld metal cannot be excluded, and hydrogen removal should be done before PWHT. Characterization of the microstructure, microsegregation, and phase composition of ex situ Fe-Ni-Cr-Al-Mo-TiCp composites fabricated by three dimensional plasma metal deposition on 10CrMo9-10 steelQuaternary powder mixtures yNi–20Cr–1.5Al–xTiC p (y = 78.5, 73.5, 68.5; x = 0, 5, 10) were deposited on ferritic 10CrMo9–10 steel to form on plates ex-situ composite coatings with austenitic-based matrix. Plasma deposition was carried out with various parameters to obtain eight variants. The microstructure, chemical composition, phase constitution, phase transformation temperatures, and microhardness of the two reference TiC p -free coatings and six ex-situ composites were investigated by X-ray diffraction, scanning and transmission electron microscopy, energy-dispersive X-ray spectroscopy, thermodynamic simulation, and Vickers microhardness measurements. All composites had an austenite matrix with lattice parameter a = 3.5891–3.6062 Å, calculated according to the Nelson–Riley extrapolation. Microstructural observations revealed irregular distribution of TiC p in the composites. Large particles generally occurred near the external surface due to the acting buoyancy effect, whereas in the interior smaller particles, with an equivalent radius around 0.2–0.6 μm, were present. Due to initial differences in the chemical composition of powder mixtures and also subsequent intensive mixing with the low-alloy steel in the liquid pool, the matrix of the composites was characterized by various chemical compositions with a dominating iron concentration. Interaction of TiC p with matrix during deposition led to the formation of nano-precipitates of M 23 C 6 carbides at the interfaces. Based on the ThermoCalc simulation, the highest solidus and liquidus temperatures of the matrix were calculated to be for the composite fabricated by deposition of 73.5Ni–20Cr–1.5Al–5TiC p powder mixture at I = 130 A. The mean microhardness of the TiC p -free coatings was in the range 138–146 μHV0.1, whereas composites had hardnesses at least 50% higher, depending on the initial content of TiC p . Microstructural features, mechanical properties and high temperature failures of ferritic to ferritic dissimilar weldsDissimilar metal welds (DMWs) between ferritic steel grades are found extensively in the construction of thermal power plants. The potential combinations and approaches for joining dissimilar ferritic steels are nearly limitless. For DMWs, the difference in alloy composition (specifically chromium and carbide-forming elements) provides the main driving force for carbon diffusion during welding, post-weld heat treatment and long-term service at elevated temperatures. Since the high temperature creep strength of local, carbon-denuded zones can be dramatically reduced from that of the parent or filler material, the service performance of ferritic DMWs can be severely reduced. This article reviews experimental observations on microstructural evolution in dissimilar ferritic welds, activities to describe the observed phenomena by modelling and simulation and discusses the performance of these welds at high temperature. Lastly, a well-engineered approach to the design of ferritic DMWs is discussed in the context of thermal power plants which are subject to damage by creep. HAZ characterization of welded 42SiCr steel treated by quenching and partitioningAn experimental steel 42SiCr was heat treated with a quenching and partitioning treatment in order to achieve high strength and at the same time acceptable ductility. This crucial combination requires the formation of a martensitic microstructure with a small volume fraction of retained austenite embedded on a microscopic scale. The objective of this work was to investigate the evolution of microstructure and hardness in the heat affected zone (HAZ) of welds in this 42SiCr and its major influence factors. Thermo-physical simulations with a dilatometer yielded samples of each zone in the HAZ and allowed a detailed investigation of HAZ microstructures and properties. A decrease in hardness from 580 HV in the quenched and partitioned base material to the HAZ, with minimum hardness values of 370 HV in a region exposed to temperatures close to the Ac3 temperature, was revealed. Simulation showed that the experienced peak temperature is predominantly determining the HAZ properties. The microstructure after quenching and partitioning treatment consisted of fine martensite with presumed retained austenite. The HAZ regions that were heated above Ac3 temperature can be characterized to have a fine bainitic/martensitic microstructure, while the regions heated to more than 1100 °C show coarser grain, with bainitic/martensitic features. To support the HAZ simulation results sheets of this steel were rolled and resistance spot welds were produced. The welds were characterised with respect to the microstructure in the heat affected zone, as well as the mechanical properties of the joint. Results proved that the data obtained by thermo-physical simulation is in very good agreement with the spot welding results. On a macroscopic scale the welding results indicate very good joint formation but very brittle fracture behaviour using a conventional resistance spot welding process for the quenching and partitioning steel. Multi-material additive manufacturing by 3D plasma metal deposition for graded structures of super duplex alloy 1.4410 and the austenitic corrosion resistant alloy 1.4404In this work, 3D plasma-metal deposition (3DPMD) is introduced as an innovative additive manufacturing process for multi-material components. The possibility of the production of multi-material parts in a layer-by-layer design with 3DPMD was investigated. Multi-material demonstrators with a continuous transition from the super duplex steel 1.4410 to the austenitic steel 1.4404 have been prepared and investigated. By analyzing the hardness, ferrite content, mechanical-technological properties and microstructure, it was shown that the production of multi-material components using 3DPMD is possible. The properties of the transition zone lie between those of the two pure metals. The evaluation of stress–strain curves showed that the strength of the transition zone is higher than that of the austenitic material. It can be concluded that the production of graded steel structures between 1.4404 and 1.4410 using 3DPMD is possible, and mixing of the materials in the transition zone does not weaken the component. Development of Bead Modelling for Distortion Analysis Induced by Wire Arc Additive Manufacturing using FEM and ExperimentIn this research, Wire Arc Additive Manufacturing is modelled and simulated to determine the most suitable bead modelling strategy. This analysis is aimed to predict distortion by means of thermomechanical Finite Element Method (FEM). The product model with wire as feedstock on plate as substrate and process simulation are designed in form of multi-layered beads and single string using MSC Marc/Mentat. This research begins with finding suitable WAAM parameters which takes into account the bead quality. This is done by using robotic welding system with diameter of 1.2 mm filler wire (AWS A5.28 : ER80SNi1), shielding gas (80% Ar/ 20% CO2) and 6mm-thick low carbon steel as base plate. Further, modelling as well as simulation are to be conducted with regards to bead spreading of each layers. Two different geometrical modelling regarding the weld bead are modelled which are arc and rectangular shape. Equivalent material properties from database and previous researches are implemented into simulation to ensure a realistic resemblance. It is shown that bead modelling with rectangular shape exhibits faster computational time with less error percentage on distortion result compared to arc shape. WeldForming - a new inline process combination for the improvement of weld seam propertiesThe arc welding process reduces the components' prospective lifetime due to the high heat input and the resulting inhomogeneous crystalline structure. In order to compensate this disadvantage, subsequent treatment processes decoupled from the welding process are state of the art. This paper presents the novel process combination, WeldForming, which uses the heat generated during the welding process for a subsequent forming process in the seam area. The goal is to change the microstructure of the welded joint by using thermal forming processes right after the welding by inducing recrystallization processes in order to avoid the classic zone formation - coarse grain, fine grain and intercritical zones. The process development is based on numerical simulations. For the first time, a numerical model was developed in which a welding and a rolling process can be combined in a single simulation model, taking into account the microstructural changes. The necessary material model for the description of the microstructural changes (recrystallization behaviour) is based on thermophysical simulations. A novel approach was the development of a material model for the filler metal G4Si1 in its cast-like state, reflecting the microstructure developing during the solidification of the weld metal. By combining the knowledge gained from the thermophysical simulation and the numerical process simulation, a process window for the novel methodology of WeldForming could be identified. Influence of Austenite Grain Size on Mechanical Properties after Quench and Partitioning Treatment of a 42SiCr SteelThis paper examines how the initial austenite grain size in quench and partitioning (Q-P) processes influences the final mechanical properties of Q-P steels. Differences in austenite grain size distribution may result, for example, from uneven heating rates of semi-finished products prior to a forging process. In order to quantify this influence, a carefully defined heat treatment of a cylindrical specimen made of the Q-P-capable 42SiCr steel was performed in a dilatometer. Different austenite grain sizes were adjusted by a pre-treatment before the actual Q-P process. The resulting mechanical properties were determined using the upsetting test and the corresponding microstructures were analyzed by scanning electron microscopy (SEM). These investigations show that a larger austenite grain size prior to Q-P processing leads to a slightly lower strength as well as to a coarser martensitic microstructure in the Q-P-treated material. Functionally Graded SS 316L to Ni-Based Structures Produced by 3D Plasma Metal DepositionIn this investigation, the fabrication of functionally graded structures of SS316L to Ni-based alloys were studied, using the novel technique 3D plasma metal deposition. Two Ni-based alloys were used, a heat resistance alloy Ni80-20 and the solid-solution strengthened Ni625. Different configurations were analyzed, for the Ni80-20 a hard transition and a smooth transition with a region of 50% SS316L/50% Ni80-20. Regarding the structures with Ni625, a smooth transition configuration and variations in the heat input were applied. The effect of the process parameters on the geometry of the structures and the microstructures was studied. Microstructure examinations were carried out using optical and scanning electron microscopy. In addition, microhardness analysis were made on the interfaces. In general, the smooth transition of both systems showed a gradual change in the properties. The microstructural results for the SS316L (both systems) showed an austenite matrix with ?-phase. For the mixed zone and the Ni80-20 an austenite (?) matrix with some M7C3 precipitates and laves phase were recognized. The as-built Ni625 microstructure was composed of an austenite (?) matrix with secondary phases laves and ?-Ni3Nb, and precipitates M7C3. Detection of microstructural changes of 9% Cr-martensitic steels during heat treatment and aging by polarization tests9–12% chromium martensitic steels are widely used as pipe material in steam power plants. Their good creep behavior is based on a finely adjusted microstructure, which is strengthened by precipitates. During long‐term use at higher temperatures degredation mechanisms occur, which affect the initial microstructure. Subgrain and precipitate coarsening as well as phase formation like Laves‐phase ((Fe, Cr)2(Mo, W)) proceed and lead to a reduced creep resistance. For lifetime assessment a nearly nondestructive electrochemical test method would be beneficial to identify microstructural changes during periodical inspections. The paper is focussed on the usability of an adapted electrochemical potentiodynamic reactivation (EPR)‐method and deals with the adjustment of test conditions like electrolyte composition and polarization parameters. The results obtained under optimized test conditions show a clear indication of precipitate formation by changing the characteristics of the EPR‐curves for the well established alloy T/P91 (X10CrMoVNb9‐1) as well as for the boron containing advanced alloy MARBN (X10CrWCoVNb9‐3‐3). Manufacturing of Titanium Components with 3DPMDWithin this work, the 3D plasma metal deposition (3DPMD) process is introduced as an additive manufacturing process for titanium components. For this purpose, demonstrators were designed, manufactured and subsequently analyzed. Process-structure-property relationships are discussed. By analyzing the microstructure, the chemical composition and the mechanical-technological properties, it is shown that the production of titanium parts with 3DPMD is possible. The micro tensile tests showed that a load parallel to the build direction is the most critical case for the component. Furthermore, a brittle material behavior could be determined due to enhanced oxygen content in the component. By subsequent heat treatment, the brittle failure behavior could be increased to a fracture elongation of 4.6%. In sum, the 3DPMD process has the potential to manufacture near-net-shape titanium parts out of metal powders. Novel HIPIMS deposited nanostructured CrN/NbN coatings for environmental protection of steam turbine componentsTo increase efficiency, modern steam plants are pushing their operational regime from super-critical (600 °C/300 bar) to ultra-super-critical (740/760 °C/350 bar) stretching existing turbine materials to their limits. The focus is on new generation functional materials and technologies which complement the inherent properties of existing materials. Current work proposes a novel High Power Impulse Magnetron Sputtering (HIPIMS) deposition technology, for the first time, for deposition of a ceramic based CrN/NbN coating with a nanoscale multilayer structure (bi-layer thickness Δ = 1.9 nm) with superior adhesion (LC2 = 80 N) to protect low Chromium P92 steel widely used in steam power plants. Thermodynamic calculations predict the equilibrium phases and aggressive gaseous compounds generated by the interaction of steam with the coating. CrN/NbN coated P92 steel samples oxidised at 600 °C in a high pressure (50 bar) 100% steam atmosphere for up to 1000 h reveal the coating's superior oxidation resistance and protective mechanisms, especially against the detrimental effect of Hydrogen. High temperature (650 °C) Tensile Strength, Low Cycle Fatigue and Creep tests confirm that, unlike other state-of-the-art PVD technologies, HIPIMS is not detrimental to the mechanical properties of the substrate material. The Effect of Interlayer Materials on the Joint Properties of Diffusion-Bonded Aluminium and MagnesiumDiffusion bonding is a well-known technology for a wide range of advanced joining applications, due to the possibility of bonding different materials within a defined temperature-time-contact pressure regime in solid state. For this study, aluminium alloys AA 6060, AA 6082, AA 7020, AA 7075 and magnesium alloy AZ 31 B are used to produce dissimilar metal joints. Titanium and silver were investigated as interlayer materials. SEM and EDXS-analysis, micro-hardness measurements and tensile testing were carried out to examine the influence of the interlayers on the diffusion zone microstructures and to characterize the joint properties. The results showed that the highest joint strength of 48 N/mm2 was reached using an aluminium alloy of the 6000 series with a titanium interlayer. For both interlayer materials, intermetallic Al-Mg compounds were still formed, but the width and the level of hardness across the diffusion zone was significantly reduced compared to Al-Mg joints without interlayer. Determining Material Data for Welding Simulation of Presshardened SteelIn automotive body-in-white production, presshardened 22MnB5 steel is the most widely used ultra-high-strength steel grade. Welding is the most important faying technique for this steel type, as other faying technologies often cannot deliver the same strength-to-cost ratio. In order to conduct precise numerical simulations of the welding process, flow stress curves and thermophysical properties from room temperature up to the melting point are required. Sheet metal parts made out of 22MnB5 are welded in a presshardened, that is, martensitic state. On the contrary, only flow stress curves for soft annealed or austenitized 22MnB5 are available in the literature. Available physical material data does not cover the required temperature range or is not available at all. This work provides experimentally determined hot-flow stress curves for rapid heating of 22MnB5 from the martensitic state. The data is complemented by a comprehensive set of thermophysical data of 22MnB5 between room temperature and melting. Materials simulation methods as well as a critical literature review were employed to obtain sound thermophysical data. A comparison of the numerically computed nugget growth curve in spot welding with experimental welding results ensures the validity of the hot-flow stress curves and thermophysical data presented. Arc Brazing of Aluminium, Aluminium Matrix Composites and Stainless Steel in Dissimilar JointsThe publication describes the approaches and results of the investigation of arc brazing processes to produce dissimilar joints of particle reinforced aluminium matrix composites (AMC) to aluminium alloys and steels. Arc brazing allows for low thermal energy input to the joint parts, and is hence suitable to be applied to AMC. In addition, a braze filler B-Al40Ag40Cu20 alloyed with Si with a liquidus temperature of below 500 °C is selected to further reduce the thermal energy input during joining. The microstructures of the joining zones were analysed by scanning electron microscopy (SEM), energy dispersive X-ray spectroscopy (EDXS), and X-ray diffraction analysis (XRD), as well as their hardness profile characterised and discussed. Microstructural changes during creep and aging of a heat resistant MARBN steel and their effect on the electrochemical behaviourThe high creep strength of advanced boron alloyed 9 wt% Cr steels results from a precipitate stabilised martensitic microstructure. Grain boundaries and sub-boundaries are effectively pinned by boron stabilised precipitates. However, during creep exposure several degradation mechanisms with regards to precipitates are active such as, particle coarsening, phase transformations, dissolution of precipitates and precipitation of new phases. This diffusion driven phenomena affect the type, size and distribution of precipitates and lead to a deterioration of creep strength with increasing time of exposure. Within this work, an experimental melt of a 9Cr3Co3WVNbBN steel grade was investigated in terms of microstructural evolution during creep and aging and electrochemical behaviour. Creep specimens, tested up to 24,606 h were analysed to quantify the microstructural and electrochemical behaviour of the grip and the necked portion of the creep exposed specimens by z-phase indication of the main precipitates and Electrochemical potentiodynamic reactivation (EPR)-test. The change in diameter, phase fraction, number density and current density was quantified. The results of microstructural changes during creep exposure are compared with the electrochemical response of the specimens in the EPR-test. By understanding the correlation between microstructural changes and the results of the EPR-test, a possibility for a nearly non-desctructive on-site evaluation of the creep state of power plant components might be possible in future. Characterization of an ex-service P22 to F91 ferritic dissimilar metal weldThis article will highlight the investigation of the dissimilar metal weld (DMW) between a Grade 22 pipe (2.25 wt% Cr) welded to a Grade 91 header piece (9 wt% Cr) which was in use for 79,000 h at a service temperature of 570 °C at a UK fossil fueled power plant. Results of the optical investigation are presented and compared to results of computational simulations as well as SEM, EMPA, SIMS, and hardness measurements. Severe microstructural changes in the vicinity of the fusion line have been observed as a result of carbon migration from the lower chromium to the higher chromium-containing steel. This change in microstructure is caused by the breakdown of carbides in the low alloyed material leading to a destabilization of the microstructure. Computational simulations with the software MatCalc (TU Vienna) support these claims and are in general in acceptable agreement with the observations made during metallographic investigations. Thermo-Mechanical Modelling of Wire-Arc Additive Manufacturing (WAAM) of Semi-Finished ProductsAdditive manufacturing processes have been investigated for some years, and are commonly used industrially in the field of plastics for small- and medium-sized series. The use of metallic deposition material has been intensively studied on the laboratory scale, but the numerical prediction is not yet state of the art. This paper examines numerical approaches for predicting temperature fields, distortions, and mechanical properties using the Finite Element (FE) software MSC Marc. For process mapping, the filler materials G4Si1 (1.5130) for steel, and AZ31 for magnesium, were first characterized in terms of thermo-physical and thermo-mechanical properties with process-relevant cast microstructure. These material parameters are necessary for a detailed thermo-mechanical coupled Finite Element Method (FEM). The focus of the investigations was on the numerical analysis of the influence of the wire feed (2.5–5.0 m/min) and the weld path orientation (unidirectional or continuous) on the temperature evolution for multi-layered walls of miscellaneous materials. For the calibration of the numerical model, the real welding experiments were carried out using the gas-metal arc-welding process—cold metal transfer (CMT) technology. Round Robin test on measurement of Phase Transformation temperatures in 9Cr1Mo steelModern heat resistant 9–12% Cr steels require optimised heat treatments and welding strategies to receive the best mechanical and long-term creep properties during the fabrication of power plant components. Therefore, the phase transformation temperatures—especially the austenite and martensite transformation temperatures—have to be well known to define optimised heat treatment and interpass temperatures as well as heating and cooling rates. Since phase transformations are influenced by the chemical composition of the materials and other numerous factors, it is important to pay attention to the circumstances surrounding the determination of these temperatures. To determine specific phase transformation temperatures various methods and procedures like dilatometry, single-sensor differential thermal analysis (SS DTA) or differential scanning calorimetry (DSC) were established. The presented comparative study was initiated to investigate and quantify possible scattering within the measured values of participating institutions. Therefore, the commercially available martensitic heat resistant steel P91 was used to compare specific phase transformation temperatures determined by several participating institutes and laboratories. Two different simplified temperature cycles were defined to identify possible scattering and differences within the determined phase transformation temperatures. Furthermore, possible differing results regarding the evaluation of a given dilatometry data set by various institutes and laboratories were discussed. The presented round robin test shows that institutes and laboratories although using standard methods of analysis—which are said to be state of the art—are reporting variable values for the critical phase transformation temperatures in the steel of interest. It is also shown that the amount of scattering can vary widely depending strongly on the specific phase transformation temperature which has to be determined. It makes use of measured results as well as of a numerical approach. Measurement principles and results are presented and discussed. An example of results obtained from numerical welding process simulations by using of the data provided gives insight into capabilities and limitations of the model. Effect of Creep and Aging on the Precipitation Kinetics of an Al-Cu Alloy after One Pass of ECAPRecent work shows that severe plastic deformation processes such as ECAP or HPT considerably accelerate the precipitation kinetics of Al-Cu alloys. In this study, the authors analyze how a combination of mechanical load, aging time (and increased plastic strain), and aging temperature affects the precipitation kinetics of an AA2017 alloy after ECAP. After solution annealing, the material is processed by one pass of ECAP (120°-channel angle) at 140 °C. Compressive creep tests are performed on the initial condition and the ECAP-deformed material. The resulting microstructures are studied in detail using electron microscopy. To investigate the influence of mechanical loading, interrupted compressive creep tests are performed and compared with aged samples (produced without any mechanical loading at the same temperature and after the same amount of time). By keeping time and load constant in another set of interrupted compressive creep tests, the influence of temperature is investigated. Our study shows that increasing mechanical loading further accelerates the precipitation kinetics. Temperature accelerates the precipitation kinetics as well, but results in coarser precipitates. The authors also find that different creep strains can lead to the formation of two different regions in the microstructure: regions with only a few coarsened θ-phase precipitates, and regions with numerous, finely dispersed precipitates. Reducing potential errors in the calculation of cooling rates for typical arc welding processesTo reach the goal of weight reduction, modern thermo-mechanically processed micro-alloy steels are increasingly used to replace carbon-manganese structural steels. The processing window for welding these newer materials is much smaller, so it is important to accurately determine the rate of heat input, the t8/5-value (cooling rate) and also to ensure that the desired cooling rate is achieved in production. Variations in the welding process, welding parameters welded joint configuration, welding position, and layer structure change the rate of heat input into the component. At the same time, the arcing efficiency is affected by configuration and position. In combination, these parameters can affect the cooling behavior by more than 60%. Various welding processes and parameters are analyzed and the potential errors are discussed. Following this, the impact of these errors is illustrated with reference to practical measurements. The summation of the possible errors shows that it is difficult in practice to achieve the desired mechanical and metallurgical characteristics, as well as theoretically predicting these values, and also calculating or simulating properties such as distortion, microstructure, or residual stresses. The work presented here, together with recommendations for adjustment of published efficiency values as well form factors to calculate the t8/5-value (cooling rate), is expected to make a significant contribution to improve the quality of welded joints. Disadvantages of wire-based methods are the restricted availability of different types of wire consumables, the wire feed rate directly coupled to the heat input, and the lack of possibility to create multi-material structures with one heat source in-situ. Within this work, the 3D plasma-metal deposition (3DPMD) method, based on a plasma powder deposition process is introduced. 3DPMD has some advantages compared to the established plasma powder process and wire-based CMT process. Basis for this evaluation is the production of geometrically complex structures by the different methods (CMT & 3DPMD) and their subsequent characterization. Structures are fabricated using welding robots with the path control directly generated from the CAD files. In summary, 3DPMD offers increased flexibility in terms of material selection as well as the possibility to build graded structures. By using subroutines realized from a special postprocessor, it is possible to generate metal structures with standard welding robots directly from the CAD drawings. Microstructures and properties are directly related to the process and therefore material-process-property relationships are discussed within this work. Determination of energy flows for welding processesThe efficiency as well as the knowledge of the energy flow of welding processes is a fundamental coefficient to realize high-quality joints. The increasing use of high-strength materials with a small processing range as well as the demand to simulate resulting component properties increase the demand of exact knowledge of the heat input. Experiments show that the heat input into the component is highly influenced by the selection of welding parameters. Measurements confirm that it is possible to increase the efficiency of welding processes for example by reducing the wire feed speed in gas metal arc welding (GMAW), using carbon dioxide shielding gas or increasing the stick-out length. On the contrary, increasing the current or voltage or reducing the shielding gas flow reduces the process efficiency. The difference between the lowest and highest achievable value of efficiency can be more than 15 % for one specific welding process. In this work, the efficiencies of different groups of welding processes are compared. Due to the use of unique measurement systems and systematical analyses of influencing parameters, a comprehensive overview for different welding processes is possible for the first time. Generalized dynamic transition resistance in spot welding of aluminized 22MnB5The purpose of this work is to provide generalized information on the transition resistance properties in spot welding of the aluminium–silicon-coated 22MnB5 steel sheet for varying mechanical and electrical contact loads. As the transition resistance is a prominent influence factor on the magnitude of heat release in the process, it is crucial to have in-depth information on it at hand in order to optimize the mechanical properties of the weld by choosing appropriate process parameters. Based on resistance measurements, a numerical simulation method was employed in order to determine the specific transition resistance as a function of temperature and contact pressure. A mathematical formulation of the results is provided. At the sheet–sheet contact, the specific transition resistance was up to ten times higher than at the electrode–sheet contact. The effect of anodising on the fatigue Performance of self-tapping Aluminium screwsSelf-tapping aluminium screws are an innovative joining technology for the assembly of lightweight components in industrial scale. It has been established in the past that porous anodic oxide coatings in many cases reduce the fatigue strength of specimens without notches. In the present work, the fatigue behaviour of notched specimens, i.e. self-tapping screws made from aluminium alloys EN AW-6056, 6082 (both in a conventional state and in a fine-grained state produced by equal channel angular pressing – ECAP) and 7068 with and without oxide coatings is examined. The coatings are produced by hard anodising and are necessary for the thread-forming process during assembly. While the coatings do not affect the static tensile strength, they reduce the fatigue strength for the specimens of the 6056 and the 6082 alloy. For the 7068 alloy a slight increase in fatigue strength is discovered on a low load horizon. Einsatz von neuen Nicht-Kupferwerkstoffen zur Schweißdrahtkontaktierung in MSG-SchweißprozessenFor GMA welding with low-melting filler metals (e.g., Al, Mg), the process behavior is highly affected by instabilities like problems in current transfer. These can be partly reduced by the electronic control behavior of the welding machine or by using new welding technologies. Another approach followed in this work is to examine how the contact tube material influences the process behavior. At present, mainly contact tubes made of copper are used, which have some dis-advantages. For example, the contact tube tends towards alloying with the welding wire and the high-thermal coefficient of expansion leads to problems in wire feeding. Within this work, graphite and metal-doped graphite are investigated as potential materials for contact tubes. As a first step, semi-finished products and contact tubes of pure graphite and different doped-graphite compounds were produced. Subsequently, the semi-finished products were examined regarding their electrical and thermal conductivity as well as their hardness. In welding tests, the tendency towards alloying with the welding wire was examined as well as the tool life of the contact tubes. Doping graphite with different contents of copper and silver strongly influences the electrical conductivity. For the hard-ness, by contrast, doping has only little influence. Great potential in terms of reliability has been identified for aluminium bolts produced by equal-channel angular pressing (ECAP). Nevertheless, the mechanical properties of such bolts, required for a safe design of components, has not been adequately studied so far, especially not for dynamic load situations. Within this work, first results of fatigue tests of aluminium bolts of dimension M10x50 of aluminium alloy EN-AW 6082 and ECAP optimized EN-AW 6082 are presented and compared with properties of conventional bolts of the EN-AW 6056 series. New findings on the efficiency of gas shielded arc welding
New findings on the efficiency of gas shielded arc weldingA study was carried out to measure the effective efficiency of different gas shielded arc welding processes and investigate the role of influence coefficients on the process efficiency. A new system to measure the integrated heat flow in welding processes was developed and further investigated. By this system, it can be shown how e.g. electrical and welding torch parameters, as well as material and gas parameters directly influence the efficiency of the welding process. Through this, it is possible to raise the efficiency of welding (processes for example by reducing the wire speed, using helium gas or increasing the distance of the welding torch to the metal plate. Contrary, increasing the current, welding speed or voltage reduces the process efficiency. The difference between the lowest and highest achievable value of efficiency can be more than 15 % for one specific welding process. In addition to the conventional welding processes like gas tungsten arc welding (GTAW), gas metal arc welding (GMAW) and plasma welding also latest technologies, such as heat reduced processes (for example controlled dip arc with or without wire pullback) and high performance welding processes were analysed. In this manuscript, primarily the new technology for measuring the efficiency is presented. Furthermore, different influence coefficients and their effects on the overall efficiency of welding processes are described. Finally, the differences between measured efficiencies and fixed values of efficiencies for welding processes given in standards are discussed. The efficiencies of the latest heat reduced and high performance welding processes are given. The results verify that the parametrical influence on the efficiency of welding processes is huge, so that it is not recommended to work with fixed efficiency values for example in modeling and simulation. The influence of edge treatment on fatigue Behavior of thermal cut edgesThermal cut edges can be found in most maritime structures, e.g. in window openings or hatch corners on ships. It is very common to treat free plate edges by grinding or sandblasting due to fatigue and coating requirements. The aim of this study is to review the fatigue behavior of typical treatment methods. Within this study several fatigue tests are performed to outline the influence of treatment methods used for different steel grades, plate thicknesses and cutting processes. Especially the influence of the local edge geometry caused by treatment like grinding or milling is not covered by fatigue rules and guidelines like Eurocode or IIW. Also, the influence of yield strength is not considered by these regulations. Only in shipbuilding a fatigue bonus for high strength steels is given. However, these rules are based on older data and an update is requested by ship building industries. For the investigation shipyards and partners from other industries produced a big number of specimens for fatigue tests. Steel grades are from S235 to S460. Surface roughness as well as local treatment geometry are well documented. In addition, hardness as well as residual stress measurements were performed. Finally fatigue tests were done. Experimental Investigation of Different WAAM (Wire-Arc Additive Manufacturing) Processes and Their Influence on the Component Properties and FormabilityWire-arc additive manufacturing (WAAM) complex components can be built-up layer by layer from metallic construction materials. In this investigation two different WAAM processes with high built-up rates (CMT and pulsed GMAW) were compared in terms of geometry formation and component properties. The reference is a rectangular thin-walled geometry made of the austenitic stainless steel 316LSi (1.4430). During the welding process, the temperature development in the weld layer was measured. The experimental comparison of CMT (Rm = 630 MPa) and pulsed GMAW (Rm = 605 MPa) is completed by the determination of the mechanical properties using micro-tensile tests. Furthermore, the additive-manufactured walls were cold rolled with a subsequent heat treatment or hot rolled to provide proof of formability and forming induced property improvement. Process-Related Influences and Correlations in Wire Arc Additive Manufacturing of High-Strength SteelsHigh-strength fine-grained structural steels have great potential for weight-optimized, efficient structures in many modern steel applications. Further advances in efficiency can be achieved through additive manufacturing and bionic design. Commercial high-strength filler materials for wire arc additive manufacturing (WAAM) are already provided by the consumable producers. Today, application would be strictly limited due to absence of quantitative findings or any guidelines for the industry regarding welding-related stresses and component safety during manufacturing and service. Hence, process- and material-related influences and design-related restraint conditions associated with formation of residual stresses and cold cracking risk are investigated. The aim is the accessibility of special WAAM self-restraining cold cracking tests and easy applicable processing recommendations, enabling an economical, fit-for-purpose and crack-safe WAAM of high-strength steels. This first study focuses on determination of interactions between WAAM process parameters, resulting layer geometry, microstructure and residual stresses, analyzed via X-ray diffraction. Defined reference specimens are automated welded using a special WAAM solid wire (yield strength >820 MPa). Geometric properties can be specifically adjusted by wire feed and welding speed, but cannot be varied arbitrarily, since a high heat input causes local overheating, inadmissible changes of microstructure and mechanical properties, defects and comparable high tensile residual stresses. Experimentelle Untersuchung zur Umformung additiv gefertigter Bauteile hinsichtlich Umformverhalten und BauteileigenschaftenAdditive Manufacturing is an established process group that includes various technologies. In contrast to subtractive methods, complex components can be produced by applying layers of construction materials. In accordance with the standard VDI Guideline 3405, additive manufacturing technologies can be differentiated into wire- and powder-based technologies. The basis for these experimental investigations is a Wire Arc Additive Manufacturing (WAAM) process with a high build-up rate (Cold Metal Transfer - CMT) to produce a rectangular thin-walled component made of G4Si1 (1.5130). In order to analyze the influence of a subsequent forming process on the microstructural properties and the forming behavior of the components, compression tests were carried out. Therefore, cylindrical specimens were made out of the additively manufactured components by machining. To be able to take a possible anisotropy in the workpiece caused by the multi-layer welding into account, the samples were taken both along and across the welding direction. To evaluate the inhomogeneous component properties, cast specimens with a representative microstructure were produced by inductive melting of the filler material and subsequent a solidification with an appropriate cooling rate. In addition to the cold forming of the additively manufactured components, the investigation also includes hot forming and the influence of a corresponding heat treatment. The experimental examination was completed by the analysis of the microstructure of each material state. The aim of the research work was to prove the homogenization and optimization of the mechanical properties of additive manufactured components due to a subsequent forming process. Numerical simulation of metallic wire arc additive manufacturing (WAAM)Additive-manufacturing technologies have been gaining tremendously in popularity for some years in the production of single-part series with complex, close-to-final-contour geometries and the processing of special or hybrid materials. In principle, the processes can be subdivided into wire-based and powder-based processes in accordance with the Association of German Engineers (VDI) Guideline 3405. A further subdivision is made with respect to the smelting technology. In all of the processes, the base material is applied in layers at the points where it is needed in accordance with the final contour. The process that was investigated was wire-based, multi-pass welding by means of gas–metal arc welding. This was accomplished in the present study by determining the material parameters (thermo-mechanical and thermo-physical characteristics) of the welding filler G3Si1 (material number: 1.5125) that were necessary for the numerical simulation and implementing them in a commercial FE program (MSC Marc Mentat). The focus of this paper was on simulation and validation with respect to geometry and microstructural development in the welding passes. The resulting minimal deviation between reality and simulation was a result of the measurement inertia of the thermocouples. In general, however, the FE model can be used to make a very good predetermination of the cooling behaviour, which affects the microstructural development and thus the mechanical properties of the joining zone, as well as the geometric design of the component (distortion, etc.). Novel approach for the determination of the taylor-quinney coefficientWithin this study, a new method for the determination of the Taylor-Quinney coefficient is presented. The coefficient was identified by measuring the force-displacement-behavior as well as the temperature change resulting from an adiabatic compression test. In order to deduce the global temperature increasing of the specimen from the local measured temperature a suitable specimen geometry was designed with the use of numerical simulation. The resulting specimen allows a friction-free compression and therefore precludes a temperature increase through friction. Finally, the Taylor-Quinney coefficient of C35 steel (1.0501) was experimentally determined in the initial state as well as after a heat treatment. Numerische Auslegung des Mehrlagenschweißens als additives FertigungsverfahrenDie additiven Fertigungstechnologien erleben seit einigen Jahren einen enormen Zuspruch bei der Herstellung von Einzelteilserien mit komplexen, endkonturnahen Geometrien und der Verarbeitung von Sonder- oder hybriden Werkstoffen. Prinzipiell lassen sich die Verfahren gemäß VDI-Richtlinie 3404 in drahtbasierte und pulverbasierte unterteilen. Eine weitere Unterteilung erfolgt hinsichtlich der Ausschmelztechnologie. Allen Verfahren ist gleich, dass schichtweise der Grundwerkstoff an den Stellen aufgetragen wird, wo er gemäß Endkontur benötigt wird. Damit ist ein immer wiederkehrender Wärmeeintrag verbunden, der somit Einfluss auf die Mikrostruktur der Bauteile und gleichzeitig auch auf die mechanischen Endeigenschaften ausübt. Die so erzeugten Komponenten sollten wenig Verzug oder Eigenspannungen als auch keine Porosität aufweisen, um die Gebrauchseigenschaften nicht negativ zu beeinflussen. Das Ziel ist es mittlerweile, diese verschiedenen Technologien numerisch abzubilden, um die Bauteileigenschaften vorherzusagen und ggf. Optimierungspotenziale zu eruieren. Der untersuchte Prozess ist das drahtbasierte Mehrlagenschweißen mittels des Metallschutzgasschweißens, bei dem neben der Simulation auch die Validierung im Fokus hinsichtlich Geometrie und Gefügeausbildung in den Schweißlagen stand. Diesbezüglich wurden im vorliegenden Fall zum einen alle, für die numerische Simulation notwendigen Materialparameter (mechanische und thermophysikalische Kenngrößen) des Schweißzusatzwerkstoffes G4Si1 bestimmt und in ein kommerzielles FEM-Programm (MSC Marc Mentat) implementiert. Zum anderen erfolgt zukünftig die wissenschaftliche Analyse der Verbesserung der Bauteileigenschaft, in dem die Schweißnaht unter Ausnutzung der Schweißhitze warmumgeformt wird. Erste Ergebnisse numerischer Simulationsergebnisse zeigen positive Effekte. Diese zeigen mikrostrukturelle Veränderungen (Kornfeinung durch Rekristallisation) und führten letztendlich zur Steigerung der mechanischen Eigenschaften. Enhancing the applicability of Al-Mg compounds by using forming and welding technologiesThe role of oxide layers in the formation of a sufficient bonding between aluminum (Al) and magnesium (Mg) as a compound is essential, due to their impediment of the diffusion process. For this investigation into the formability and weldability of such compounds, specimens with an Mg core and an Al cladding were prepared by chemically removing the oxide layers. The specimens were joined mechanically in an inert atmosphere and then forged at 400°C. The bonding quality was investigated by optical microscopy and compared to co-extruded specimens. It was shown that a complete interface between the materials was formed. Furthermore, FE simulation was used for the investigation into the material flow during the forging process and for a comparison with the co-extruded specimens. For the welding experiments, a unique concept for in-line surface treatment and diffusion bonding was used to treat and transfer specimens under inert atmosphere into a diffusion bonding chamber, thereby improving the diffusivity, especially at lower temperatures. The results showed, that the bonding temperature was decreased to almost the forging temperature, while the interface of the diffusion-bonded Al-Mg compounds exhibited nearly no imperfections. Generative Fertigung mit Lichtbogenprozessen, 3D-Plasma-Metal-DepositionThe paper presents the additive manufacturing process "3D-plasm a-metal deposition" (3DPMD). For this purpose, a titanium component is produced, analyzed and evaluated. The parameters of investigation are the microstructure, the wear resistance and the hardness over the component height. In addition to the process engineering side, the software for the creation of the robot's movements, based on CAD files, is shown. The STL da ta structure, the creation of the geometry data and the generation of the robot program are described. The results show that additive manufacturing using 3DPMD is able to produce titanium components with and without reinforcement particles. It is also shown that the wear resistance of the pure titanium component is 43 % higher compared to the standard alloy Ti6Al4V. With 3DPMD, complex components can be produced more quickly with an increased material diversity and the energy input can be controlled independently to the amount of filler material. In order to improve diffusivity and thus the joint properties, it is necessary to treat the joining surfaces immediately before the joining process. Any regeneration of the oxide layer before joining would impair weldability and detriorate joint properties. Therefore, a unique concept for an in-line surface treatment and diffusion bonding was developed. A diffusion bonding chamber coupled to a glove box, to treat specimens and transfer samples under inert atmosphere was established. Surface treatments included for example grinding, milling and different chemical treatments. Results have shown that surface treatments strongly influence topography, microstructure and therefore free energy. Im Mittelpunkt steht dabei die noch im Entwicklungsstadium befindliche Stahlgüte MARBN (9Cr-3W-3Co-V-N b- B-N). Micro laser joining of capillary tubes for medical applications using filler metalThere is a continuously increasing demand for laser beam welding processes in the field of medical devices. Due to complex component geometry, weld seam contour, the shape of the weld seam and tolerance requirements, the use of filler metal is unavoidable under certain circumstances. Established autogenous laser beam welding technology may lead to a significant reduction of wall thickness and is therefore unsuitable for welding complex and thin-walled capillary tubes with wall thicknesses of less than 200 μm. The present paper introduces a novel technique to address the particular joining geometry of these structures in order to avoid weld seam irregularities. The process requires bridging the air gap during welding and has been implemented using an automated wire feed drive, capable of feeding wire diameters between 300 and 600 μm. Focusing on joining stainless steel capillary tubes (1.4301) with filler metal, metallographic cross sections and tensile tests were used to evaluate the effect of joining process parameters (e.g. laser spot size, pulse frequency, feeder speed etc.) on joint properties. Preliminary results were used to establish a process parameter envelope resulting in good and reproducible joint properties. Results allow an outlook towards a generalization of the above process parameters, taking into account the special requirements of joining bent capillary tubes. |

Microstructure of arc brazed and diffusion bonded joints of stainless steel and SiC reinforced aluminium matrix compositeJoint interfaces of aluminum and stainless steel often exhibit intermetallics of Al-Fe, which limit the joint strength. In order to reduce these brittle phases in joints of aluminum matrix composites (AMC) and stainless steel, diffusion bonding and arc brazing are used. Due to the absence of a liquid phase, diffusion welding can reduce the formation of these critical in- termetallics. For this joining technique, the influence of surface treatments and adjusted time- temperature-surface-pressure-regimes is investigated. On the other hand, arc brazing offers the advantage to combine a localized heat input with the application of a low melting filler and was conducted using the system Al-Ag-Cu. Results of the joining tests using both approaches are described and discussed with regard to the microstructure of the joints and the interfaces. Numerical Simulation of spin-blind-riveting of Magnesium and fibre-reinforced olastic composite
Numerical Simulation of spin-blind-riveting of Magnesium and fibre-reinforced olastic compositeSpin-blind-riveting (SBR) is a newly developed joining process, which combines the advantages of conventional blind riveting and flow drilling screws. With this technology, it is possible to join two different materials by one-sided accessibility without the need of pre-drilling holes. This complex process cannot be simulated by 2D finite element method. Therefore, a more realistic 3D finite element model for the SBR process is developed using the commercial software package ABAQUS. The applicability of this work is demonstrated for joining magnesium alloy AZ31B and carbon-fibre reinforced plastics. Dynamic effects, thermomechanical coupling, material damage laws, and contact criterion were taken into account in the model. The Johnson–Cook material constitutive equation was used, considering the effects of strain, strain rate, and temperature on material properties. Finally, through simulation, the joint formation, stress distribution and riveting temperature were obtained. Furthermore, a series of experiments were carried out to validate the simulation results. The numerical results are in a good agreement with the experimental results and confirm the promising properties of SBR joints between metal and fibre-reinforced plastics. Lightweight construction is a method that substitutes thinner high-strength steels, light metals or plastics for use instead of traditionally used materials. Examples of this new development on the market are found in vehicles like the BMW i3 or TeslaModel S, which have lightweight bodies utilizing alternative materials. According to the motto "the right material in the right place" different materials are combined in one product such that their respective properties lead to an improved overall design. The joining of these dissimilar materials presents new demands on joining technologies. Previous solutions are often not economical or are energy-intensive, and lead to low bond strengths or can damage individual materials. Zum Einfluss von mikroseigerungsbehafteten Gefügen und deren Homogenisierung auf das Werkstoffverhalten von hochwarmfesten 9 % Cr-Stählen der Güte MARBNDie vorliegende Arbeit befasst sich mit der Charakterisierung und der Wirkung von Mikroseigerungen auf das Werkstoffverhalten moderner 9% Cr-Stähle. Hierzu wurden drei Werkstoffchargen der Güte MARBN hinsichtlich der Mikrostruktur, des Zeitstandverhaltens, des Verhaltens während einer thermo-physikalischen Schweiß- sowie Wärmebehandlungssimulation auf quantitativer Ebene eingehend untersucht. Mit Hilfe von licht-, rasterelektronen- und transmissionselektronenmikroskopischen Untersuchungsmethoden wurden die Art, Größe, Verteilung und Elementzusammensetzung der Mikroseigerungen einer jeden Charge bestimmt. Eine Prüfung des Zeitstandverhaltens bei 650 °C und unterschiedlichen Spannungen zeigte eine chargenabhängige Zeitstandfestigkeit, welche unterhalb der üblichen Zeitstandfestigkeiten für homogene MARBN Güten liegt. Durch die thermo-physikalische Schweißsimulation konnte nachgewiesen werden, dass die Mikroseigerungen sämtlicher Chargen ab einer Spitzentemperatur von 1.000 °C zu unerwünschtem Deltaferrit umwandeln, dessen Ausprägung ebenfalls eine Chargenabhängigkeit zeigte. Weiterhin wurde der Einfluss normalisierender Wärmebehandlungen auf das mikroseigerungsbehaftete Gefüge mit Hilfe von thermo-physikalischer Simulation untersucht. Es zeigte sich, dass alle drei Chargen zur deutlichen Ausbildung von unerwünschtem Deltaferrit im Bereich der Mikroseigerungen bei üblichen Normalisierungstemperaturen neigen. Das chargenabhängig unterschiedliche Werkstoffverhalten konnte mit den charakterisierten Mikrostrukturen und dem Grad der Gefügeinhomogenität korreliert werden. Aus einer Variation der Normalisierungsbedingungen ging hervor, dass durch eine konventionelle einstufige Wärmebehandlung keine homogene und deltaferritfreie Mikrostruktur erzeugt werden kann. Aus diesem Grund wurde eine dreistufige Wärmebehandlung entwickelt und appliziert, mit dem Ziel einer schrittweisen Auflösung und Verteilung der in den Mikroseigerungen gebundenen Elemente. Die Wirksamkeit der Homogenisierungen in Bezug auf die Mikrostruktur, die Elementverteilung, das Schweißverhalten sowie das Zeitstandverhalten konnte erfolgreich nachgewiesen werden. So zeigte sich eine homogene Mikrostruktur, eine signifikante Reduzierung des Deltaferritanteils bei sämtlichen simulierten Spitzentemperaturen, sowie eine deutliche Verbesserung der Zeitstandfestigkeit aller drei Chargen. |

Qualifizierung des Plasma-Pulver-Auftragschweißprozesses für die generative Herstellung von Bauteilen der Legierung 1.4404Die generative Fertigung stellt eine Schlüsseltechnologie der Zukunft für weite Teile der Wirtschaft dar. Der Prozess des Plasma-Pulver-Auftragschweißens soll eine Lücke im bestehenden Portfolio an generativen Prozessen schließen. Zunächst wurde der klassische Beschichtungsprozess an die Erfordernisse der generativen Fertigung angepasst. Im Ergebnis konnten Bauteile, welche aus bis zu vier verschiedenen Materialen bestehen können, prozesssicher generiert werden. Die anschließende Betrachtung des Einflusses der Systemparameter auf das Bauteil ergab, dass die Haupteinflussgrößen auf die Bauteilgeometrie die Schweißstromstärke, die Schweißgeschwindigkeit, der Pulvermassestrom sowie die Plasmagasmenge sind. Die Bauteildichte sowie der Pulverausnutzungsgrad zeigen keine signifikanten Änderungen innerhalb des hier betrachteten Bereiches. Im Mittel konnte eine relative Bauteildichte von 98,7 % und ein Materialausnutzungsgrad von 77 % bestimmt werden. In Summe ist der Prozess durch eine stabile Auftragscharakteristik mit mindestens vergleichbaren Eigenschaften zu bestehenden Systemen zu bewerten und sehr gut als generativer Prozess, insbesondere für die Herstellung von mehrkomponentigen Bauteilen, geeignet. |

Laserstrahltiefschweißen hochfester Feinkornbaustähle in der SerienproduktionIn der serienmäßigen Verarbeitung von hochfesten Feinkornbaustählen zeigte sich, dass verschiedene Stähle gleicher Festigkeitsklasse zu stark unterschiedlichen Schweißergebnissen beim Laserstrahltiefschweißprozess führen können. Die materialbedingten Einflüsse auf das Schmelzbadverhalten sind bisher in keiner bekannten Forschungsarbeit untersucht worden. Diese Arbeit erweitert die bisherige Forschung mit neuen Erkenntnissen aus umfangreichen Materialanalysen und Schweißversuchen. Dadurch wurde es möglich, ein ganzheitliches Erklärungsmodell der materialbedingten Einflüsse beim Laserstrahltiefschweißprozess zu beschreiben. Diese Arbeit fokussierte sich einerseits auf die Analyse der chemischen Zusammensetzung der Grundmaterialien und die Auswirkungen der Legierungselemente auf die Schweißnahtvorbereitung in Kombination mit dem Vorprozess Laserstrahlbrennschneiden. Andererseits wurde gezielt die Auswirkung der chemischen Grundmaterialzusammensetzung auf das Schmelzbadverhalten im Laserstrahltiefschweißprozess untersucht. Dabei wurden die Blechstärken so variiert, dass durchgeschweißte und nicht durchgeschweißte I-Naht-Verbindungen, geschweißt unter konstanten Schweißbedingungen, analysiert werden konnten. Die Schweißparameter und der Hilfsstoffeinsatz wurden dabei konstant gehalten, sodass Vergleichsanalysen der Schweißergebnisse möglich waren. Bei durchgeschweißten Stößen wurde die Schmelzbadoberfläche, aber auch die Schmelzbadunterseite per Hochgeschwindigkeitskamera inkl. Laserlichtfilter analysiert. Bei nicht durchgeschweißten Stößen wurde die Wirkung der verschiedenen Schnittkantenzustände auf das Einschweißverhalten und die Einbrandgeometrie an mehr als 100 Makroschliffen untersucht. Die Untersuchungen zeigten, dass die Art der Schnittkantenbehandlung nach dem Laserstrahlbrennschneidprozess materialbedingt zu unterschiedlichen Schnittkantenzuständen führt. Diese können in weiterer Folge die Schweißergebnisse stark beeinflussen. Auch bei mechanisch bearbeiteten Schweißnahtvorbereitungen wurden grundwerkstoffbedingte Unterschiede in der Einbrandform und im Erstarrungsgefüge nachgewiesen. Unbehandelte und somit schnittoxidbehaftete Schnittkanten bzw. auch Schweißnahtvorbereitungen mit manuell aufgetragenem SiO2 führen zu einer Stabilisierung der Dampfkapillare und erhöhen die Einschweißtiefe signifikant. Die positive Wirkung von Oxiden, welche direkt in der Schweißfuge dem Schmelzbad zugeführt werden, wurden mit den experimentellen Versuchen in dieser Arbeit erstmals nachgewiesen. Bei den gewählten Schweißparametersätzen stellen die Oxide in der Schweißfuge die dominierende Einflussmöglichkeit beim Laserstrahltiefschweißprozess dar. Vergleiche der mechanisch-technologischen Verbindungseigenschaften bei unterschiedlichen Schnittkantenzuständen und Schweißversuche mit unterschiedlichen Schutzgaszusammensetzungen zeigten die Auswirkungen der verschiedenen Fugenvorbereitungen auf die Schweißergebnisse. Durch die Kombination der bisherigen Erkenntnisse aus der Forschung mit den neu gewonnenen Erkenntnissen aus dieser Arbeit, konnte ein ganzheitliches Erklärungsmodell aufgestellt werden, das die Einflüsse der Grundmaterialzusammensetzung entlang der Prozesskette beschreibt und die materialabhängigen Unterschiede der Schweißergebnisse aus dem Laserstrahltiefschweißprozess nachvollziehbar macht. Die Erkenntnisse dieser Arbeit ermöglichen ein erhöhtes Prozessverständnis und zeigen neue Möglichkeiten zur Effizienzsteigerung in der Blechverarbeitungsprozesskette mit Lasertechnologien. Für die technische Realisierung implizierte dies spezifische Anpassungen der drei Systemkernelemente (Stelleinheit, Messstrecke, Regelung) bzw. eine vollständige Neukonzeption des Technologieaufbaus. Die somit dem Anwender zur Verfügung stehenden neuen Parameter ermöglichten eine positive Beeinflussung des Fügeprozesses bzw. der Schweißergebnisse. Entwicklung und Verifizierung eines vorlochfreien mechanischen Fügeverfahrens zum Verbinden von Leichtmetallen und Faser-Kunststoff-VerbundenDie Mischbauweise stellt eine Möglichkeit dar, insbesondere im Automobilbau, aber auch in anderen Industriezweigen Leichtbau zu betreiben. Dazu werden verschiedenartige Werkstoffe miteinander kombiniert. Vorzugsweise handelt es sich um Kombinationen aus faserverstärkten Kunststoffen und Leichtmetallen. Nach dem Motto “Der richtige Werkstoff am richtigen Ort” können so belastbare und gleichzeitig leichte Konstruktionen realisiert werden. Eine große Herausforderung besteht dabei jedoch im Fügen solch unterschiedlicher Werkstoffe. Aufgrund großer Unterschiede in Bindungsart und Schmelztemperatur sind klassische Fügeverfahren nicht anwendbar. Zum Verbinden von Metallen mit Faser- Verbund-Werkstoffen (FKV) wurden deswegen vorhandene Technologien adaptiert oder neue entwickelt. Im Rahmen dieser Dissertation wurde mit dem modifizierten Blindnieten ein neuer Lösungsansatz entwickelt, der sowohl mechanische als auch thermische Fügeverfahren miteinander kombiniert. Dazu wird ein rotierender Blindniet in sich überlappende Bleche getrieben und das darunter liegende Material unter Ausbildung einer Hülse aus dem Oberblech verdrängt. Anschließend wird der Niet ausgeformt und der Prozess ist abgeschlossen. Durch die Reibwärme wird die thermoplastische Matrix des FKV geschmolzen und die Fasern werden beweglich und können verdrängt werden. Dadurch kommt es zu einer geringeren Faserschädigungen und es können Delaminationen komplett vermieden werden. Untersuchungen wurden vorzugsweise an Materialkombinationen in Mischbauweise durchgeführt. Es wurden Aluminium- und Magnesiumbleche mit verschiedenen FKV mit Glas- oder Kohlefaserverstärkung gefügt. Für eine große Anwendungsbreite wurden ebenso Verbindungen von mehreren Metallblechen untersucht. Alle Kombinationen konnten so gefügt werden, dass in relativ kurzer Prozesszeit eine qualitativ hochwertige Verbindung entsteht. Mit einer geeigneten Parameterwahl sind Fügezeiten unter drei Sekunden möglich. Die mechanisch technologischen Gütewerten zeigen, dass mittels modifiziertem Blindnieten hergestellte Verbindungen mindestens die gleiche Lasten aufnehmen können, wie konventionelle Verfahren. Unter Scherbelastung kann die Belastbarkeit um bis zu 68 % gesteigert werden. Es hat sich gezeigt, dass mit dem neuen Verfahren eine wirtschaftliche Lösung für den Mischbau zur Verfügung steht. Zur Thermomechanik des Widerstandspunktschweißens von Vergütungsstahl am Blechstoß mit SpaltDie Analyse der geometrischen Voraussetzungen der Schweißstelle bildet die Grundlage der Arbeit. Es wurde ein künstlicher Passfehler definiert, an welchem eine systematische Variation von geometrischen Parametern des Spaltes zwischen den Blechen an 22MnB5 und DC04 durchgeführt wurde. Erstmals werden die Kontaktradien durch Kennzahlen in analytischen Zusammenhang mit der Verlagerung der Wärmefreisetzung in der Umgebung der Kontakte gebracht. Am Vergütungsstahl wird vorrangig der Kontaktradius zwischen den Blechen infolge des Spaltes verringert. Erhöhte Elektrodenkraft kann dies nicht kompensieren. Messungen des dynamischen elektrischen Widerstandes charakterisieren das elektrische Verhalten der Schweißstelle und wurden mittels des KMK-Modells implizit auf den temperatur- und druckabhängigen spezifischen Übergangswiderstand übertragen. Der feueraluminierte Vergütungsstahl zeigt am Blech-Blech Kontakt einen über dreimal so hohen Übergangswiderstand wie am Elektrode-Blech Kontakt. Zeigt der 22MnB5 über 600 K grundsätzlich einen größeren Übergangswiderstand als andere Stähle, so ist bei niedrigeren Temperaturen sein Übergangswiderstand kleiner als an verschiedenen anderen Werkstoffen. Schweißversuche zeigten, dass der Linsendurchmesser an 22MnB5 infolge des Passabstandesunter den Mindestdurchmesser abnimmt, damit einher geht eine Absenkung der Schweißenergie um maximal 15 %. Durch Erhöhung des Schweißstromes sind qualitätsgerechte Schweißungen auch am Spalt möglich. Die Spritzergrenze verschiebt sich durch den Spalt zu größeren Strömen hin. Eine vertiefte Analyse der Wärmeströme zeigte, dass mindestens 30 % der Schweißwärme an den Elektrode-Blech Kontakten freigesetzt werden, mindestens 48 % entfallen auf den Stoffwiderstand des Bleches. Die Absenkung der Schweißwärme am Passfehler ist ausschließlich auf einen verminderten Stoffwiderstand zurückzuführen, welcher durch verstärktes Einsinken der Elektroden hervorgerufen wird. Energetische Bilanzierung von LichtbogenschweißverfahrenIn der vorliegenden Arbeit wurde die Energiebilanz von der Schweißenergiequelle bis zur Schmelzebildung im Bauteil eingehend analysiert. Hierfür wurden geeignete Messsysteme auf Basis der Kalorimetrie entwickelt und validiert. Neben dem Energieverbrauch der Anlage wird der Wärmeeintrag in das Bauteil kalorimetrisch analysiert. Zur umfassenden Analyse des Energieflusses werden zudem die Verlustgrößen, wie die Wärmeleitung, Wärmestrahlung und der Wärmedurchgang des Lichtbogens als auch der externe Brennerkühlkreislauf der Schweißenergiequelle untersucht. Neueste Untersuchungsmethoden ermöglichen zudem die Tropfentemperatur und die Lichtbogenleistung zu bestimmen. In Abhängigkeit definiert gewählter Prozessparameter wurde der Energiefluss für Schutzgasschweißverfahren mit abschmelzender und nicht abschmelzender Elektrode, sowie für das Unterpulverschweißen erstellt. Die einzelnen Wirkmechanismen der Prozesse wurden analysiert und bewertet sowie Zusammenhänge herausgestellt. Neben der Empfehlung für die Überarbeitung gültiger Normen, wie DIN EN 1011-1 kann mit der Kenntnis das Fügen temperatursensibler Werkstoffe verbessert werden. Gleichzeitig wird die Genauigkeit von Prozess- und Werkstoffsimulationen erhöht und Berechnung von Bauteildeformationen vereinfacht. Es wurden mittlere Tropfentemperaturen in einem Bereich zwischen TTr = 2.350…2.700°C ermittelt. Die Untersuchungen zeigen zudem, dass eine ausschließlich gezielte Änderung der Tropfentemperatur im Schweißprozess nicht möglich ist. Weiterhin konnte nachgewiesen werden, dass der Lichtbogen und dessen Intensität den entscheidenden Einfluss auf die Entstehung des Einbandes in den Grundwerkstoff besitzt. Beitrag zum mechanischen Fügen von Metall-Kunststoff-MischverbindungenPunktförmige Verbindungen, wie das Clinchen, bieten vorteilhafte Eigenschaften und werden in zunehmendem Maße in der Dünnblech verarbeitenden Industrie für metallische Verbindungen eingesetzt. Sie spielen gegenwärtig für Metall-Kunststoff-Verbindungen eine untergeordnete beziehungsweise gar keine Rolle. Dies ist wahrscheinlich der Tatsache geschuldet, dass Kunststoffe aufgrund ihrer mechanischen Eigenschaften ungeeignet für das Clinchen scheinen. In der vorliegenden Dissertation werden die Grundlagen für das Clinchen von Metall-Kunststoff-Verbindungen erarbeitet und qualifiziert, so dass es möglich ist, damit eine Verbindung dieser Werkstoffe reproduzierbar herzustellen. Untersuchung der Verarbeitungseigenschaften von Kupferbasiszusatzwerkstoffen im MIG- und Laserlötprozess an Stahlblechen mit unterschiedlichem FestigkeitsverhaltenIn der Arbeit werden spezielle Kupferlote im MIG- und Laserlötverfahren an Stählen mit unterschiedlichem Festigkeitsverhalten untersucht. Die Ergebnisse sollen dazu beitragen, den Lötprozess durch den Einsatz spezieller Kupferbasislote zu optimieren und durch reduzierten Energieeintrag ein homogeneres Eigenschaftsfeld im Bereich der Fügestelle zu erzeugen. Den Verarbeitern dieser Werkstoffe soll die Möglichkeit gegeben werden, diese Werkstoffe rationeller und mit höherer Effektivität zu verarbeiten. Im Ergebnis der Arbeit sollen Verbesserungen der Eigenschaften der Lötnähte erzielt werden, die besonders in der Dünnblechverarbeitung mit Schwerpunkt Karosseriebau Anwendung finden. Wesentliche Ziele sind die Erhöhung der Festigkeitseigenschaften, eine Erhöhung der Fügegeschwindigkeit, die Verbesserung des Phosphatierungsverhaltens sowie eine Reduzierung der eingebrachten Wärmeenergie. Die Vielfältigkeit dieser Anforderungen macht es notwendig, die Versuche sowohl im Laser- als auch im MIG-Lötverfahren durchzuführen. Die Lötverfahren werden in der Praxis für unterschiedliche Anforderungen innerhalb der Karosserie eingesetzt. Das Fügen von hochfesten Strukturelementen oder Außenhautbauteilen erfordert in Abhängigkeit von den Anforderungen die Verwendung ausgewählter Zusatzwerkstoffe. Die Vielfältigkeit der Werkstoffe und der Anforderungen spiegelt sich in den Untersuchungen der vorliegenden Arbeit wieder. Für weitergehende Untersuchungen, speziell im hochfesten Blechbereich, soll die Arbeit entsprechende Grundlagen bieten. Als Vorlage für die Erarbeitung von experimentellen und theoretischen Methodiken der Prozessbetrachtung werden neben typischen Kupferloten neu entwickelte Lotlegierungen verwendet. Bei der Betrachtung der Kupferlegierungen werden die unterschiedlichen Einflüsse auf den Fügeprozess definiert und beschrieben. Es wird festgestellt, dass niedrig schmelzende Lote mit ausgewählter Legierungszusammensetzung im Gegensatz zu Eisenbasis-Schweißdrähten einen geringeren negativen Einfluss auf das Gefüge der Bleche im Nahtbereich ausüben. Um die thermische Beanspruchung, besonders in der Wärmeeinflusszone, während des Fügeprozesses gering zu halten, kann zusätzlich eine geeignete Stromquellentechnik zum Einsatz kommen. Mit Hilfe des "kalten" Lichtbogens ist es möglich, die eingebrachte Streckenenergie weiter zu reduzieren. Faktoren, die den Energieeintrag beeinflussen, werden in der vorliegenden Arbeit in experimentellen und theoretischen Untersuchungen hinsichtlich ihrer Wirkung auf das Festigkeitsverhalten betrachtet. Es werden durch geeignete Legierungskombinationen die Einflüsse auf die Steigerung der Lötgeschwindigkeit und auf eine Verbesserung des Phosphatierungsverhaltens untersucht. Die Ergebnisse dieser Untersuchungen liefern die Informations- und Beweisbasis für die erarbeiteten Legierungssysteme und ermöglichen es, den optimierten Lötprozess an hochfesten Stahlblechen wissenschaftlich zu betrachten. Die Auswertung der wissenschaftlichen Experimente, dargestellt in den angefügten ausführlichen Tabellen, stellen die Zusammenhänge zwischen der Legierungsauswahl und der eingebrachten Streckenenergie dar. Die Erkenntnisse aus der vorliegenden Arbeit sollen für das Fügen von hochfesten Blechen die Entscheidung über die Auswahl geeigneter Zusatzwerkstoffe erleichtern. Die Ergebnisse der theoretischen Untersuchungen anhand mathematischer Modelle zur Beschreibung der physikalischen Prozesse der Wärmezufuhr durch Verwendung eines ausgewählten Lotes in Kombination mit geeigneter Stromquellentechnologie sind die Grundlage für die Optimierung des Lötprozesses. Die vorgeschlagenen Modelle zur Entwicklung und Optimierung von Lichtbogenlötprozessen mit neu entwickelten Lotlegierungen wurde im Rahmen der vorgelegten Arbeit an realen Blechqualitäten angewendet und überprüft. In den Ergebnissen hat sich bestätigt, dass die Verwendung spezieller Kupferlote zu verbesserten Verarbeitungseigenschaften führen, und damit Konzepte zum wirtschaftlich verbesserten Fügen angeboten werden. |

Beeinflussung von geschweißten Auftragschichten durch instationäre Gasströme im Plasma-Pulver-SchweißprozessIn der vorliegenden Arbeit wurde untersucht, wie sich instationäre Plasma- und Fördergasvolumenströme nutzen lassen, um den Plasma-Pulver-Auftragschweißprozess in seiner Gesamtheit zu beeinflussen. Dabei wurden die Veränderungen in der Lichtbogencharakteristik, der Pulverzuführung und insbesondere dem Schmelzbad analysiert und in einem theoretischen Prozessmodell zusammengefasst. Die gewonnenen Ergebnisse und die aufgezeigten Wirkzusammenhänge konnten in der Folge dazu genutzt werden, die Hartstoffverteilung in Pseudolegierungen und den mikrostrukturellen Aufbau geschweißter konventioneller Hartschichten zu modifizieren. |

Automatisierte Akquisition von erfahrungsbasiertem Fertigungswissen im Werkzeug- und FormenbauDer verschärfte Wettbewerb auf den globalisierten Märkten, wachsender Termindruck sowie steigende Qualitätsanforderungen machen das betriebsspezifische Know-how bei der Anfertigung von Betriebsmitteln zum entscheidenden Wettbewerbsfaktor. Durch die in Werkzeug- und Formenbaubetrieben traditionell anzutreffende Werkstattorganisation wird dieses Wissen individuell durch die Erfahrungen der Facharbeiter gehalten, woraus eine geringe Transparenz der Fertigungsabläufe sowie ein hoher Anteil manueller Tätigkeiten bei der Arbeitsplanung resultiert. Zur Standardisierung und Automatisierung von Fertigungsabläufen ist folglich die Akquisition internen Erfahrungswissens erforderlich, die sowohl bei organisationalen als auch IT-orientierten Wissensmanagement-Ansätzen als hochaufwändig gilt. Anhand vorhandener globaler Modelle wurde in dieser Arbeit ein Ansatz entwickelt, der mit Hilfe maschineller Lernverfahren eine automatisierte Wissensakquisition ermöglicht. Auf Grundlage der abgeleiteten Wissensbedarfe ?Werkzeuge? und ?Schnittwerte? und den besonderen Randbedingungen bei der NC-Programmierung mit Hilfe eines grafisch interaktiven CAM-Systems wurden Verfahren konzipiert, die eine automatisierte Akquisition, Standardisierung und regelbasierte Repräsentation von Erfahrungswissen auf Basis einer großen Anzahl an Fallbeispielen ermöglicht. Die entworfenen Lernverfahren wurden prototypisch implementiert und ihre Funktionsfähigkeit anhand einer Datenbasis mit 24.000 realen Fallbeispielen (1 Fallbeispiel entspricht 1 Operation/NC-Programm) nachgewiesen. Die Plausibilität des akquirierten Wissens sowie seine automatisierte Verarbeitung mit Hilfe moderner kommerzieller CAM-Systeme wurde abschließend durch die NC-Programmierung eines Beispielwerkstücks unter Verwendung einer kommerziellen CAM-Software demonstriert. |

Neue Ansätze in der mechanischen Fügetechnik - Festigkeitswerte und AuslegungsmöglichkeitenIn der vorliegenden Habilitationsschrift werden im ersten Teil bekannte aber auch ausgewählte neue Verfahren zum Fügen von Metallen mit Kunststoffen vorgestellt und miteinander verglichen. Im zweiten Teil werden verschiedene Berechnungsmöglichkeiten für die Auslegung bzw. die Nachweisführung von mechanisch gefügten Verbindungen vorgestellt. Hierbei handelt es sich ebenfalls um bekannte Konzepte als auch um neue Konzepte aus eigenen Forschungsvorhaben. Anhand der Aufbereitung dieser Konzepte in Algorithmen nach DIN 66001 und der Bereitstellung von Beispielen, welche sich auf die Algorithmen beziehen, sind diese einfach anwendbar und für die studentische Ausbildung gut geeignet. |

Modellbildung und Simulation des Plasma-Schweißens zur Entwicklung innovativer SchweißbrennerIn der vorliegenden Habilitationsarbeit wurden technisch-konstruktive Lösungsansätze basierend auf einem entwickelten strömungs-thermomechanischen/magneto-hydro-dynamischen Simulationsmodell zur Entwicklung/Charakterisierung eines physikalischen Prozesswirkprinzips des betrachteten Mikro- und Hochleistungs- sowie Orbital-Plasma-Schweißprozesses und dessen physikalischer Effekte entwickelt. Dabei wurden die differenten Einflussgrößen beim Plasmaschweißprozess erfasst, analysiert und ihre Wirkung auf Schweißprozessverhalten und Brennerkonstruktion charakterisiert. Die damit gewonnenen Ergebnisse wurden zur werkstofflichen, technisch-konstruktiven Entwicklung der Brennerkopfmodelle hinsichtlich der Ausführungsgeometrien des Prozessgaszuführungs- und Brennerkühlsystems genutzt. Im Rahmen des erarbeiteten thermomechanischen Simulationsmodells wurden die beim Plasma-Auftragschweißen von Verbundbauteilen auftretenden Temperaturfelder, Verformungen und Eigenspannungen vorausbestimmt, untersucht und analysiert. Mittels des erarbeiteten Simulationsmodells wurden werkstoffliche, konstruktive und fertigungstechnische Maßnahmen zur Minimierung/Beeinflussung schweißbedingter Verformungen und Eigenspannungen simulativ untersucht und bewertet.
