A Novel Method for Improving Weld Seam Properties through Inline Coupling of Welding and FormingHigh heat input during welding leads to transformations of the microstructure in the area subjected to welding, mostly resulting in an inhomogeneous microstructure and an overall deterioration of the mechanical properties. To restore these properties, post treatment processes which are typically separated from the welding process are state of the art. The present work focusses on recrystallization phenomena and shows the new methodology, WeldForming, which intends to eliminate subsequent treatment processes. The new inline process combination harnesses the synergies of a welding and a rolling process to ultimately prevent the typical zone formation of the heat affected zone. This is done by stimulating recrystallization and recovery processes. The development of the process is based on numerical simulations. A new aspect is the first time coupling of both processes in a single simulation model. The required material models were generated with the aid of thermophysical simulations. A novel approach is shown for creating a material model for the filler metal G4Si1 with the typical directed solidification microstructure. On the basis of the gained knowledge out of thermomechanical and numerical simulation, a process window was identified and a test setup was developed which gave the functional prove of the WeldForming process. Fabrication of SS316L to Ni80Cr20 graded structures by 3D plasma metal deposition
Fabrication of SS316L to Ni80Cr20 graded structures by 3D plasma metal depositionPowder metallurgy and thermal spraying has been used traditionally to manufacture functionally graded materials (FGMs). However, only simple geometries can be made with these processes and the compositional gradients cannot be tailored. These disadvantages can be overcome by employing additive manufacturing (AM). 3D plasma metal deposition (3DPMD) is a new technique that combines the advantages of plasma powder and additive processes. This process allows the production of structures with mixtures of different materials and powder fraction targeting changes in local properties and microstructures. For example, up to four powders, which can be different in terms of chemistry and powder fraction, can be mixed within one layer to adapt the local properties of the structure. The feasibility of functionally graded structures of stainless steel 316L (SS316L) and Ni80-20 alloy was studied. Two configurations, transition between the steel and the Ni-based alloy, were tested. The first one is hard transition, SS316L on the bottom and Ni80-20 on the top. The second one, a smooth transition between both materials was created with 50% of steel and 50% of Ni-based alloy. Optical microscopy and scanning electron microscopy were used to characterize the microstructures. The manufactured part showed good appearance, without any external defects and acceptable geometric accuracy. The layer thickness was around z = 1 mm for both structures. Regarding the microstructural characterization, both materials displayed a dendritic structure. In the SS316L, the microstructure was composed by an austenitic matrix with δ-ferrite located in the grain boundaries. The microstructure of the Ni80-20 was characterized as an austenitic matrix, with some M7C3 and M23C6 precipitates. In addition, the Laves phase was also observed. Solidification phenomena in creep resistant 9Cr weld metals and their implications on mechanical propertiesMartensitic 9% Cr steels play an important role in the implementation of modern and efficiency-enhanced power generation technologies. In the presented study, metallurgical solidification phenomena in heat-resistant 9% Cr filler metals and their effects on the mechanical properties of the weld metal were analysed. The focus was on welded joints of steel grades P91 and CB2, which were welded with flux-cored wires. The investigation of welded joints and weld metals in the creep-damaged and unloaded condition provided detailed inspects into the formation and development of inhomogeneous areas. The microstructure of the individual weld metals was characterized in detail in the as-welded and in the heat-treated condition. It became apparent that inhomogeneities were formed in large areas of the weld metal. In particular, EDX measurements made it possible to explain these solidification phenomena and trace their development within the manufacturing process of the welded joints. It was found that even a slight uneven distribution of chromium and a diffusion of carbon caused extensive negative effects on the development of weld metal microstructures. In addition, the influence of these microstructural inhomogeneities on both the mechanical weld metal properties and the creep rupture strength is discussed. Finally, test welds were performed to optimize the microstructure of the flux-cored wire weld metal and possibilities to avoid microstructural inhomogeneities were derived. The results show that the short-term and long-term properties of the weld metal are affected by the inhomogeneous areas within the weld metal. In summary, it can be assumed that for steel grades P91 and CB2 the safety of plants in high-temperature operation is not endangered. Hydrogen diffusion in creep-resistant 9% Cr P91 multi-layer weld metal
Hydrogen diffusion in creep-resistant 9% Cr P91 multi-layer weld metalWelded components of P91 9% Cr steel demand for careful welding fabrication with necessary post weld heat treatment (PWHT). Before the PWHT, a hydrogen removal heat treatment is necessary for avoidance of hydrogen assisted cracking (HAC). In this context, the microstructure and temperature-dependent hydrogen diffusion is important, and reliable diffusion coefficients of P91 weld metal are rare. For that reason, the diffusion behavior of P91 multi-layer weld metal was investigated for as-welded (AW) and PWHT condition by electrochemical permeation experiments at room temperature and carrier gas hot extraction (CGHE) from 100 to 400 °C. Hydrogen diffusion coefficients were calculated, and the corresponding hydrogen concentration was measured. It was ascertained that both heat treatment conditions show significant differences. At room temperature the AW condition showed significant hydrogen trapping expressed by to seven times lower diffusion coefficients. A preferred diffusion direction was found in perpendicular direction expressed by high permeability. The CGHE experiments revealed lower diffusion coefficients for the AW condition up to 400 °C. In this context, a hydrogen concentration of approximately 21 ml/100 g was still trapped at 100 °C. For that reason, a certain HAC susceptibility of as-welded P91 weld metal cannot be excluded, and hydrogen removal should be done before PWHT. Experimental investigations combined with a detailed numerical simulation of the coupled welding and forming process indicate the functional proof of the new methodology. Characterization of the microstructure, microsegregation, and phase composition of ex situ Fe-Ni-Cr-Al-Mo-TiCp composites fabricated by three dimensional plasma metal deposition on 10CrMo9-10 steel
Characterization of the microstructure, microsegregation, and phase composition of ex situ Fe-Ni-Cr-Al-Mo-TiCp composites fabricated by three dimensional plasma metal deposition on 10CrMo9-10 steelQuaternary powder mixtures yNi–20Cr–1.5Al–xTiC p (y = 78.5, 73.5, 68.5; x = 0, 5, 10) were deposited on ferritic 10CrMo9–10 steel to form on plates ex-situ composite coatings with austenitic-based matrix. Plasma deposition was carried out with various parameters to obtain eight variants. The microstructure, chemical composition, phase constitution, phase transformation temperatures, and microhardness of the two reference TiC p -free coatings and six ex-situ composites were investigated by X-ray diffraction, scanning and transmission electron microscopy, energy-dispersive X-ray spectroscopy, thermodynamic simulation, and Vickers microhardness measurements. All composites had an austenite matrix with lattice parameter a = 3.5891–3.6062 Å, calculated according to the Nelson–Riley extrapolation. Microstructural observations revealed irregular distribution of TiC p in the composites. Large particles generally occurred near the external surface due to the acting buoyancy effect, whereas in the interior smaller particles, with an equivalent radius around 0.2–0.6 μm, were present. Due to initial differences in the chemical composition of powder mixtures and also subsequent intensive mixing with the low-alloy steel in the liquid pool, the matrix of the composites was characterized by various chemical compositions with a dominating iron concentration. Interaction of TiC p with matrix during deposition led to the formation of nano-precipitates of M 23 C 6 carbides at the interfaces. Based on the ThermoCalc simulation, the highest solidus and liquidus temperatures of the matrix were calculated to be for the composite fabricated by deposition of 73.5Ni–20Cr–1.5Al–5TiC p powder mixture at I = 130 A. The mean microhardness of the TiC p -free coatings was in the range 138–146 μHV0.1, whereas composites had hardnesses at least 50% higher, depending on the initial content of TiC p . Microstructural features, mechanical properties and high temperature failures of ferritic to ferritic dissimilar weldsDissimilar metal welds (DMWs) between ferritic steel grades are found extensively in the construction of thermal power plants. The potential combinations and approaches for joining dissimilar ferritic steels are nearly limitless. For DMWs, the difference in alloy composition (specifically chromium and carbide-forming elements) provides the main driving force for carbon diffusion during welding, post-weld heat treatment and long-term service at elevated temperatures. Since the high temperature creep strength of local, carbon-denuded zones can be dramatically reduced from that of the parent or filler material, the service performance of ferritic DMWs can be severely reduced. This article reviews experimental observations on microstructural evolution in dissimilar ferritic welds, activities to describe the observed phenomena by modelling and simulation and discusses the performance of these welds at high temperature. Lastly, a well-engineered approach to the design of ferritic DMWs is discussed in the context of thermal power plants which are subject to damage by creep. HAZ characterization of welded 42SiCr steel treated by quenching and partitioningAn experimental steel 42SiCr was heat treated with a quenching and partitioning treatment in order to achieve high strength and at the same time acceptable ductility. This crucial combination requires the formation of a martensitic microstructure with a small volume fraction of retained austenite embedded on a microscopic scale. The objective of this work was to investigate the evolution of microstructure and hardness in the heat affected zone (HAZ) of welds in this 42SiCr and its major influence factors. Thermo-physical simulations with a dilatometer yielded samples of each zone in the HAZ and allowed a detailed investigation of HAZ microstructures and properties. A decrease in hardness from 580 HV in the quenched and partitioned base material to the HAZ, with minimum hardness values of 370 HV in a region exposed to temperatures close to the Ac3 temperature, was revealed. Simulation showed that the experienced peak temperature is predominantly determining the HAZ properties. The microstructure after quenching and partitioning treatment consisted of fine martensite with presumed retained austenite. The HAZ regions that were heated above Ac3 temperature can be characterized to have a fine bainitic/martensitic microstructure, while the regions heated to more than 1100 °C show coarser grain, with bainitic/martensitic features. To support the HAZ simulation results sheets of this steel were rolled and resistance spot welds were produced. The welds were characterised with respect to the microstructure in the heat affected zone, as well as the mechanical properties of the joint. Results proved that the data obtained by thermo-physical simulation is in very good agreement with the spot welding results. On a macroscopic scale the welding results indicate very good joint formation but very brittle fracture behaviour using a conventional resistance spot welding process for the quenching and partitioning steel. Multi-material additive manufacturing by 3D plasma metal deposition for graded structures of super duplex alloy 1.4410 and the austenitic corrosion resistant alloy 1.4404In this work, 3D plasma-metal deposition (3DPMD) is introduced as an innovative additive manufacturing process for multi-material components. The possibility of the production of multi-material parts in a layer-by-layer design with 3DPMD was investigated. Multi-material demonstrators with a continuous transition from the super duplex steel 1.4410 to the austenitic steel 1.4404 have been prepared and investigated. By analyzing the hardness, ferrite content, mechanical-technological properties and microstructure, it was shown that the production of multi-material components using 3DPMD is possible. The properties of the transition zone lie between those of the two pure metals. The evaluation of stress–strain curves showed that the strength of the transition zone is higher than that of the austenitic material. It can be concluded that the production of graded steel structures between 1.4404 and 1.4410 using 3DPMD is possible, and mixing of the materials in the transition zone does not weaken the component. Development of Bead Modelling for Distortion Analysis Induced by Wire Arc Additive Manufacturing using FEM and ExperimentIn this research, Wire Arc Additive Manufacturing is modelled and simulated to determine the most suitable bead modelling strategy. This analysis is aimed to predict distortion by means of thermomechanical Finite Element Method (FEM). The product model with wire as feedstock on plate as substrate and process simulation are designed in form of multi-layered beads and single string using MSC Marc/Mentat. This research begins with finding suitable WAAM parameters which takes into account the bead quality. This is done by using robotic welding system with diameter of 1.2 mm filler wire (AWS A5.28 : ER80SNi1), shielding gas (80% Ar/ 20% CO2) and 6mm-thick low carbon steel as base plate. Further, modelling as well as simulation are to be conducted with regards to bead spreading of each layers. Two different geometrical modelling regarding the weld bead are modelled which are arc and rectangular shape. Equivalent material properties from database and previous researches are implemented into simulation to ensure a realistic resemblance. It is shown that bead modelling with rectangular shape exhibits faster computational time with less error percentage on distortion result compared to arc shape. WeldForming - a new inline process combination for the improvement of weld seam propertiesThe arc welding process reduces the components' prospective lifetime due to the high heat input and the resulting inhomogeneous crystalline structure. In order to compensate this disadvantage, subsequent treatment processes decoupled from the welding process are state of the art. This paper presents the novel process combination, WeldForming, which uses the heat generated during the welding process for a subsequent forming process in the seam area. The goal is to change the microstructure of the welded joint by using thermal forming processes right after the welding by inducing recrystallization processes in order to avoid the classic zone formation - coarse grain, fine grain and intercritical zones. The process development is based on numerical simulations. For the first time, a numerical model was developed in which a welding and a rolling process can be combined in a single simulation model, taking into account the microstructural changes. The necessary material model for the description of the microstructural changes (recrystallization behaviour) is based on thermophysical simulations. A novel approach was the development of a material model for the filler metal G4Si1 in its cast-like state, reflecting the microstructure developing during the solidification of the weld metal. By combining the knowledge gained from the thermophysical simulation and the numerical process simulation, a process window for the novel methodology of WeldForming could be identified. Influence of Austenite Grain Size on Mechanical Properties after Quench and Partitioning Treatment of a 42SiCr SteelThis paper examines how the initial austenite grain size in quench and partitioning (Q-P) processes influences the final mechanical properties of Q-P steels. Differences in austenite grain size distribution may result, for example, from uneven heating rates of semi-finished products prior to a forging process. In order to quantify this influence, a carefully defined heat treatment of a cylindrical specimen made of the Q-P-capable 42SiCr steel was performed in a dilatometer. Different austenite grain sizes were adjusted by a pre-treatment before the actual Q-P process. The resulting mechanical properties were determined using the upsetting test and the corresponding microstructures were analyzed by scanning electron microscopy (SEM). These investigations show that a larger austenite grain size prior to Q-P processing leads to a slightly lower strength as well as to a coarser martensitic microstructure in the Q-P-treated material. Functionally Graded SS 316L to Ni-Based Structures Produced by 3D Plasma Metal DepositionIn this investigation, the fabrication of functionally graded structures of SS316L to Ni-based alloys were studied, using the novel technique 3D plasma metal deposition. Two Ni-based alloys were used, a heat resistance alloy Ni80-20 and the solid-solution strengthened Ni625. Different configurations were analyzed, for the Ni80-20 a hard transition and a smooth transition with a region of 50% SS316L/50% Ni80-20. Regarding the structures with Ni625, a smooth transition configuration and variations in the heat input were applied. The effect of the process parameters on the geometry of the structures and the microstructures was studied. Microstructure examinations were carried out using optical and scanning electron microscopy. In addition, microhardness analysis were made on the interfaces. In general, the smooth transition of both systems showed a gradual change in the properties. The microstructural results for the SS316L (both systems) showed an austenite matrix with ?-phase. For the mixed zone and the Ni80-20 an austenite (?) matrix with some M7C3 precipitates and laves phase were recognized. The as-built Ni625 microstructure was composed of an austenite (?) matrix with secondary phases laves and ?-Ni3Nb, and precipitates M7C3. In this context, a flat tensile test specimen was developed, to study various influences on the strength and ductility of the welds. These includes such from the base material and filler metal, the cooling rate and the number of weld layers. In the following, the design model and its input parameters are described. After a characterization of the investigated steel grades and welding consumables, the tensile test specimen to determine the mechanical properties of the welds is explained. This is followed by parameter studies in the course of which the main influencing variables on the properties of welds are investigated. Detection of microstructural changes of 9% Cr-martensitic steels during heat treatment and aging by polarization tests
Detection of microstructural changes of 9% Cr-martensitic steels during heat treatment and aging by polarization tests9–12% chromium martensitic steels are widely used as pipe material in steam power plants. Their good creep behavior is based on a finely adjusted microstructure, which is strengthened by precipitates. During long‐term use at higher temperatures degredation mechanisms occur, which affect the initial microstructure. Subgrain and precipitate coarsening as well as phase formation like Laves‐phase ((Fe, Cr)2(Mo, W)) proceed and lead to a reduced creep resistance. For lifetime assessment a nearly nondestructive electrochemical test method would be beneficial to identify microstructural changes during periodical inspections. The paper is focussed on the usability of an adapted electrochemical potentiodynamic reactivation (EPR)‐method and deals with the adjustment of test conditions like electrolyte composition and polarization parameters. The results obtained under optimized test conditions show a clear indication of precipitate formation by changing the characteristics of the EPR‐curves for the well established alloy T/P91 (X10CrMoVNb9‐1) as well as for the boron containing advanced alloy MARBN (X10CrWCoVNb9‐3‐3). Manufacturing of Titanium Components with 3DPMD
Manufacturing of Titanium Components with 3DPMDWithin this work, the 3D plasma metal deposition (3DPMD) process is introduced as an additive manufacturing process for titanium components. For this purpose, demonstrators were designed, manufactured and subsequently analyzed. Process-structure-property relationships are discussed. By analyzing the microstructure, the chemical composition and the mechanical-technological properties, it is shown that the production of titanium parts with 3DPMD is possible. The micro tensile tests showed that a load parallel to the build direction is the most critical case for the component. Furthermore, a brittle material behavior could be determined due to enhanced oxygen content in the component. By subsequent heat treatment, the brittle failure behavior could be increased to a fracture elongation of 4.6%. In sum, the 3DPMD process has the potential to manufacture near-net-shape titanium parts out of metal powders. Novel HIPIMS deposited nanostructured CrN/NbN coatings for environmental protection of steam turbine componentsTo increase efficiency, modern steam plants are pushing their operational regime from super-critical (600 °C/300 bar) to ultra-super-critical (740/760 °C/350 bar) stretching existing turbine materials to their limits. The focus is on new generation functional materials and technologies which complement the inherent properties of existing materials. Current work proposes a novel High Power Impulse Magnetron Sputtering (HIPIMS) deposition technology, for the first time, for deposition of a ceramic based CrN/NbN coating with a nanoscale multilayer structure (bi-layer thickness Δ = 1.9 nm) with superior adhesion (LC2 = 80 N) to protect low Chromium P92 steel widely used in steam power plants. Thermodynamic calculations predict the equilibrium phases and aggressive gaseous compounds generated by the interaction of steam with the coating. CrN/NbN coated P92 steel samples oxidised at 600 °C in a high pressure (50 bar) 100% steam atmosphere for up to 1000 h reveal the coating's superior oxidation resistance and protective mechanisms, especially against the detrimental effect of Hydrogen. High temperature (650 °C) Tensile Strength, Low Cycle Fatigue and Creep tests confirm that, unlike other state-of-the-art PVD technologies, HIPIMS is not detrimental to the mechanical properties of the substrate material. The Effect of Interlayer Materials on the Joint Properties of Diffusion-Bonded Aluminium and MagnesiumDiffusion bonding is a well-known technology for a wide range of advanced joining applications, due to the possibility of bonding different materials within a defined temperature-time-contact pressure regime in solid state. For this study, aluminium alloys AA 6060, AA 6082, AA 7020, AA 7075 and magnesium alloy AZ 31 B are used to produce dissimilar metal joints. Titanium and silver were investigated as interlayer materials. SEM and EDXS-analysis, micro-hardness measurements and tensile testing were carried out to examine the influence of the interlayers on the diffusion zone microstructures and to characterize the joint properties. The results showed that the highest joint strength of 48 N/mm2 was reached using an aluminium alloy of the 6000 series with a titanium interlayer. For both interlayer materials, intermetallic Al-Mg compounds were still formed, but the width and the level of hardness across the diffusion zone was significantly reduced compared to Al-Mg joints without interlayer. Determining Material Data for Welding Simulation of Presshardened SteelIn automotive body-in-white production, presshardened 22MnB5 steel is the most widely used ultra-high-strength steel grade. Welding is the most important faying technique for this steel type, as other faying technologies often cannot deliver the same strength-to-cost ratio. In order to conduct precise numerical simulations of the welding process, flow stress curves and thermophysical properties from room temperature up to the melting point are required. Sheet metal parts made out of 22MnB5 are welded in a presshardened, that is, martensitic state. On the contrary, only flow stress curves for soft annealed or austenitized 22MnB5 are available in the literature. Available physical material data does not cover the required temperature range or is not available at all. This work provides experimentally determined hot-flow stress curves for rapid heating of 22MnB5 from the martensitic state. The data is complemented by a comprehensive set of thermophysical data of 22MnB5 between room temperature and melting. Materials simulation methods as well as a critical literature review were employed to obtain sound thermophysical data. A comparison of the numerically computed nugget growth curve in spot welding with experimental welding results ensures the validity of the hot-flow stress curves and thermophysical data presented. Arc Brazing of Aluminium, Aluminium Matrix Composites and Stainless Steel in Dissimilar JointsThe publication describes the approaches and results of the investigation of arc brazing processes to produce dissimilar joints of particle reinforced aluminium matrix composites (AMC) to aluminium alloys and steels. Arc brazing allows for low thermal energy input to the joint parts, and is hence suitable to be applied to AMC. In addition, a braze filler B-Al40Ag40Cu20 alloyed with Si with a liquidus temperature of below 500 °C is selected to further reduce the thermal energy input during joining. The microstructures of the joining zones were analysed by scanning electron microscopy (SEM), energy dispersive X-ray spectroscopy (EDXS), and X-ray diffraction analysis (XRD), as well as their hardness profile characterised and discussed. Joint strengths were measured by tensile shear tests, and resulting areas of fracture were discussed in accordance to the joints’ microstructures and gained bond strength values. Microstructural changes during creep and aging of a heat resistant MARBN steel and their effect on the electrochemical behaviourThe high creep strength of advanced boron alloyed 9 wt% Cr steels results from a precipitate stabilised martensitic microstructure. Grain boundaries and sub-boundaries are effectively pinned by boron stabilised precipitates. However, during creep exposure several degradation mechanisms with regards to precipitates are active such as, particle coarsening, phase transformations, dissolution of precipitates and precipitation of new phases. This diffusion driven phenomena affect the type, size and distribution of precipitates and lead to a deterioration of creep strength with increasing time of exposure. Within this work, an experimental melt of a 9Cr3Co3WVNbBN steel grade was investigated in terms of microstructural evolution during creep and aging and electrochemical behaviour. Creep specimens, tested up to 24,606 h were analysed to quantify the microstructural and electrochemical behaviour of the grip and the necked portion of the creep exposed specimens by z-phase indication of the main precipitates and Electrochemical potentiodynamic reactivation (EPR)-test. The change in diameter, phase fraction, number density and current density was quantified. The results of microstructural changes during creep exposure are compared with the electrochemical response of the specimens in the EPR-test. By understanding the correlation between microstructural changes and the results of the EPR-test, a possibility for a nearly non-desctructive on-site evaluation of the creep state of power plant components might be possible in future. Characterization of an ex-service P22 to F91 ferritic dissimilar metal weldThis article will highlight the investigation of the dissimilar metal weld (DMW) between a Grade 22 pipe (2.25 wt% Cr) welded to a Grade 91 header piece (9 wt% Cr) which was in use for 79,000 h at a service temperature of 570 °C at a UK fossil fueled power plant. Results of the optical investigation are presented and compared to results of computational simulations as well as SEM, EMPA, SIMS, and hardness measurements. Severe microstructural changes in the vicinity of the fusion line have been observed as a result of carbon migration from the lower chromium to the higher chromium-containing steel. This change in microstructure is caused by the breakdown of carbides in the low alloyed material leading to a destabilization of the microstructure. Computational simulations with the software MatCalc (TU Vienna) support these claims and are in general in acceptable agreement with the observations made during metallographic investigations. Thermo-Mechanical Modelling of Wire-Arc Additive Manufacturing (WAAM) of Semi-Finished ProductsAdditive manufacturing processes have been investigated for some years, and are commonly used industrially in the field of plastics for small- and medium-sized series. The use of metallic deposition material has been intensively studied on the laboratory scale, but the numerical prediction is not yet state of the art. This paper examines numerical approaches for predicting temperature fields, distortions, and mechanical properties using the Finite Element (FE) software MSC Marc. For process mapping, the filler materials G4Si1 (1.5130) for steel, and AZ31 for magnesium, were first characterized in terms of thermo-physical and thermo-mechanical properties with process-relevant cast microstructure. These material parameters are necessary for a detailed thermo-mechanical coupled Finite Element Method (FEM). The focus of the investigations was on the numerical analysis of the influence of the wire feed (2.5–5.0 m/min) and the weld path orientation (unidirectional or continuous) on the temperature evolution for multi-layered walls of miscellaneous materials. For the calibration of the numerical model, the real welding experiments were carried out using the gas-metal arc-welding process—cold metal transfer (CMT) technology. Round Robin test on measurement of Phase Transformation temperatures in 9Cr1Mo steelModern heat resistant 9–12% Cr steels require optimised heat treatments and welding strategies to receive the best mechanical and long-term creep properties during the fabrication of power plant components. Therefore, the phase transformation temperatures—especially the austenite and martensite transformation temperatures—have to be well known to define optimised heat treatment and interpass temperatures as well as heating and cooling rates. Since phase transformations are influenced by the chemical composition of the materials and other numerous factors, it is important to pay attention to the circumstances surrounding the determination of these temperatures. To determine specific phase transformation temperatures various methods and procedures like dilatometry, single-sensor differential thermal analysis (SS DTA) or differential scanning calorimetry (DSC) were established. The presented comparative study was initiated to investigate and quantify possible scattering within the measured values of participating institutions. Therefore, the commercially available martensitic heat resistant steel P91 was used to compare specific phase transformation temperatures determined by several participating institutes and laboratories. Two different simplified temperature cycles were defined to identify possible scattering and differences within the determined phase transformation temperatures. Furthermore, possible differing results regarding the evaluation of a given dilatometry data set by various institutes and laboratories were discussed. The presented round robin test shows that institutes and laboratories although using standard methods of analysis—which are said to be state of the art—are reporting variable values for the critical phase transformation temperatures in the steel of interest. It is also shown that the amount of scattering can vary widely depending strongly on the specific phase transformation temperature which has to be determined. It makes use of measured results as well as of a numerical approach. Measurement principles and results are presented and discussed. An example of results obtained from numerical welding process simulations by using of the data provided gives insight into capabilities and limitations of the model. The results show that the dynamic total electrical resistance curve of the weld observed in experiments on 22MnB5+AS150 steel can be represented by a finite element model with reasonable accuracy. Effect of Creep and Aging on the Precipitation Kinetics of an Al-Cu Alloy after One Pass of ECAP
Effect of Creep and Aging on the Precipitation Kinetics of an Al-Cu Alloy after One Pass of ECAPRecent work shows that severe plastic deformation processes such as ECAP or HPT considerably accelerate the precipitation kinetics of Al-Cu alloys. In this study, the authors analyze how a combination of mechanical load, aging time (and increased plastic strain), and aging temperature affects the precipitation kinetics of an AA2017 alloy after ECAP. After solution annealing, the material is processed by one pass of ECAP (120°-channel angle) at 140 °C. Compressive creep tests are performed on the initial condition and the ECAP-deformed material. The resulting microstructures are studied in detail using electron microscopy. To investigate the influence of mechanical loading, interrupted compressive creep tests are performed and compared with aged samples (produced without any mechanical loading at the same temperature and after the same amount of time). By keeping time and load constant in another set of interrupted compressive creep tests, the influence of temperature is investigated. Our study shows that increasing mechanical loading further accelerates the precipitation kinetics. Temperature accelerates the precipitation kinetics as well, but results in coarser precipitates. The authors also find that different creep strains can lead to the formation of two different regions in the microstructure: regions with only a few coarsened θ-phase precipitates, and regions with numerous, finely dispersed precipitates. Reducing potential errors in the calculation of cooling rates for typical arc welding processesTo reach the goal of weight reduction, modern thermo-mechanically processed micro-alloy steels are increasingly used to replace carbon-manganese structural steels. The processing window for welding these newer materials is much smaller, so it is important to accurately determine the rate of heat input, the t8/5-value (cooling rate) and also to ensure that the desired cooling rate is achieved in production. Variations in the welding process, welding parameters welded joint configuration, welding position, and layer structure change the rate of heat input into the component. At the same time, the arcing efficiency is affected by configuration and position. In combination, these parameters can affect the cooling behavior by more than 60%. Various welding processes and parameters are analyzed and the potential errors are discussed. Following this, the impact of these errors is illustrated with reference to practical measurements. The summation of the possible errors shows that it is difficult in practice to achieve the desired mechanical and metallurgical characteristics, as well as theoretically predicting these values, and also calculating or simulating properties such as distortion, microstructure, or residual stresses. The work presented here, together with recommendations for adjustment of published efficiency values as well form factors to calculate the t8/5-value (cooling rate), is expected to make a significant contribution to improve the quality of welded joints. Arc-based additive manufacturing of steel components—comparison of wire- and powder-based variantsAdditive manufacturing of components, layer-by-layer, offers several advantages compared to conventional production technologies such as higher material utilization efficiency and increased geometric possibilities. Arc-based additive manufacturing processes have the additional advantage of an almost unlimited assembly space, higher deposition rates, and an improved utilization factor of raw materials. Up to now, the gas metal arc welding variant, cold metal transfer (CMT), and other wire-based process combinations have been used predominantly in this field. Disadvantages of wire-based methods are the restricted availability of different types of wire consumables, the wire feed rate directly coupled to the heat input, and the lack of possibility to create multi-material structures with one heat source in-situ. Within this work, the 3D plasma-metal deposition (3DPMD) method, based on a plasma powder deposition process is introduced. 3DPMD has some advantages compared to the established plasma powder process and wire-based CMT process. Basis for this evaluation is the production of geometrically complex structures by the different methods (CMT & 3DPMD) and their subsequent characterization. Structures are fabricated using welding robots with the path control directly generated from the CAD files. In summary, 3DPMD offers increased flexibility in terms of material selection as well as the possibility to build graded structures. By using subroutines realized from a special postprocessor, it is possible to generate metal structures with standard welding robots directly from the CAD drawings. Microstructures and properties are directly related to the process and therefore material-process-property relationships are discussed within this work. Determination of energy flows for welding processesThe efficiency as well as the knowledge of the energy flow of welding processes is a fundamental coefficient to realize high-quality joints. The increasing use of high-strength materials with a small processing range as well as the demand to simulate resulting component properties increase the demand of exact knowledge of the heat input. Experiments show that the heat input into the component is highly influenced by the selection of welding parameters. Measurements confirm that it is possible to increase the efficiency of welding processes for example by reducing the wire feed speed in gas metal arc welding (GMAW), using carbon dioxide shielding gas or increasing the stick-out length. On the contrary, increasing the current or voltage or reducing the shielding gas flow reduces the process efficiency. The difference between the lowest and highest achievable value of efficiency can be more than 15 % for one specific welding process. In this work, the efficiencies of different groups of welding processes are compared. Due to the use of unique measurement systems and systematical analyses of influencing parameters, a comprehensive overview for different welding processes is possible for the first time. Generalized dynamic transition resistance in spot welding of aluminized 22MnB5The purpose of this work is to provide generalized information on the transition resistance properties in spot welding of the aluminium–silicon-coated 22MnB5 steel sheet for varying mechanical and electrical contact loads. As the transition resistance is a prominent influence factor on the magnitude of heat release in the process, it is crucial to have in-depth information on it at hand in order to optimize the mechanical properties of the weld by choosing appropriate process parameters. Based on resistance measurements, a numerical simulation method was employed in order to determine the specific transition resistance as a function of temperature and contact pressure. A mathematical formulation of the results is provided. At the sheet–sheet contact, the specific transition resistance was up to ten times higher than at the electrode–sheet contact. Advanced Joining Technologies for Load and Fibre Adjusted FRP-Metal Hybrid StructuresMulti-material-design (MMD) is commonly realized through the combination of thin sheet metal and fibre reinforced plastics (FRP). To maximize the high lightweight potential of the material groups within a multi-material system as good as possible, a material-adapted and particularly fibre adjusted joining technology must be applied. The present paper focuses on two novel joining technologies, the Flow Drill Joining (FDJ) method and Spin-Blind-Riveting (SBR), which were developed for joining heavy-duty metal/composite hybrids. Tests were carried out with material combinations which are significant for lightweight constructions such as aluminium (AA5083) and carbon fibre-reinforced polyamide in sheet thickness of 1.8 mm. The effect of anodising on the fatigue Performance of self-tapping Aluminium screwsSelf-tapping aluminium screws are an innovative joining technology for the assembly of lightweight components in industrial scale. It has been established in the past that porous anodic oxide coatings in many cases reduce the fatigue strength of specimens without notches. In the present work, the fatigue behaviour of notched specimens, i.e. self-tapping screws made from aluminium alloys EN AW-6056, 6082 (both in a conventional state and in a fine-grained state produced by equal channel angular pressing – ECAP) and 7068 with and without oxide coatings is examined. The coatings are produced by hard anodising and are necessary for the thread-forming process during assembly. While the coatings do not affect the static tensile strength, they reduce the fatigue strength for the specimens of the 6056 and the 6082 alloy. For the 7068 alloy a slight increase in fatigue strength is discovered on a low load horizon. The scatter of endured fatigue cycles until fracture of specimens is generally reduced by the anodic oxide coatings. ISBN/ISSN: ISSN: 0142-1123 |

Einsatz von neuen Nicht-Kupferwerkstoffen zur Schweißdrahtkontaktierung in MSG-SchweißprozessenFor GMA welding with low-melting filler metals (e.g., Al, Mg), the process behavior is highly affected by instabilities like problems in current transfer. These can be partly reduced by the electronic control behavior of the welding machine or by using new welding technologies. Another approach followed in this work is to examine how the contact tube material influences the process behavior. At present, mainly contact tubes made of copper are used, which have some dis-advantages. For example, the contact tube tends towards alloying with the welding wire and the high-thermal coefficient of expansion leads to problems in wire feeding. Within this work, graphite and metal-doped graphite are investigated as potential materials for contact tubes. As a first step, semi-finished products and contact tubes of pure graphite and different doped-graphite compounds were produced. Subsequently, the semi-finished products were examined regarding their electrical and thermal conductivity as well as their hardness. In welding tests, the tendency towards alloying with the welding wire was examined as well as the tool life of the contact tubes. Doping graphite with different contents of copper and silver strongly influences the electrical conductivity. For the hard-ness, by contrast, doping has only little influence. Great potential in terms of reliability has been identified for aluminium bolts produced by equal-channel angular pressing (ECAP). Nevertheless, the mechanical properties of such bolts, required for a safe design of components, has not been adequately studied so far, especially not for dynamic load situations. Within this work, first results of fatigue tests of aluminium bolts of dimension M10x50 of aluminium alloy EN-AW 6082 and ECAP optimized EN-AW 6082 are presented and compared with properties of conventional bolts of the EN-AW 6056 series. New findings on the efficiency of gas shielded arc welding
New findings on the efficiency of gas shielded arc weldingA study was carried out to measure the effective efficiency of different gas shielded arc welding processes and investigate the role of influence coefficients on the process efficiency. A new system to measure the integrated heat flow in welding processes was developed and further investigated. By this system, it can be shown how e.g. electrical and welding torch parameters, as well as material and gas parameters directly influence the efficiency of the welding process. Through this, it is possible to raise the efficiency of welding (processes for example by reducing the wire speed, using helium gas or increasing the distance of the welding torch to the metal plate. Contrary, increasing the current, welding speed or voltage reduces the process efficiency. The difference between the lowest and highest achievable value of efficiency can be more than 15 % for one specific welding process. In addition to the conventional welding processes like gas tungsten arc welding (GTAW), gas metal arc welding (GMAW) and plasma welding also latest technologies, such as heat reduced processes (for example controlled dip arc with or without wire pullback) and high performance welding processes were analysed. In this manuscript, primarily the new technology for measuring the efficiency is presented. Furthermore, different influence coefficients and their effects on the overall efficiency of welding processes are described. Finally, the differences between measured efficiencies and fixed values of efficiencies for welding processes given in standards are discussed. The efficiencies of the latest heat reduced and high performance welding processes are given. The results verify that the parametrical influence on the efficiency of welding processes is huge, so that it is not recommended to work with fixed efficiency values for example in modeling and simulation. Experimentelle Untersuchung zur Umformung additiv gefertigter Bauteile hinsichtlich Umformverhalten und BauteileigenschaftenAdditive Manufacturing is an established process group that includes various technologies. In contrast to subtractive methods, complex components can be produced by applying layers of construction materials. In accordance with the standard VDI Guideline 3405, additive manufacturing technologies can be differentiated into wire- and powder-based technologies. The basis for these experimental investigations is a Wire Arc Additive Manufacturing (WAAM) process with a high build-up rate (Cold Metal Transfer - CMT) to produce a rectangular thin-walled component made of G4Si1 (1.5130). In order to analyze the influence of a subsequent forming process on the microstructural properties and the forming behavior of the components, compression tests were carried out. Therefore, cylindrical specimens were made out of the additively manufactured components by machining. To be able to take a possible anisotropy in the workpiece caused by the multi-layer welding into account, the samples were taken both along and across the welding direction. To evaluate the inhomogeneous component properties, cast specimens with a representative microstructure were produced by inductive melting of the filler material and subsequent a solidification with an appropriate cooling rate. In addition to the cold forming of the additively manufactured components, the investigation also includes hot forming and the influence of a corresponding heat treatment. The experimental examination was completed by the analysis of the microstructure of each material state. The aim of the research work was to prove the homogenization and optimization of the mechanical properties of additive manufactured components due to a subsequent forming process. Numerical simulation of metallic wire arc additive manufacturing (WAAM)Additive-manufacturing technologies have been gaining tremendously in popularity for some years in the production of single-part series with complex, close-to-final-contour geometries and the processing of special or hybrid materials. In principle, the processes can be subdivided into wire-based and powder-based processes in accordance with the Association of German Engineers (VDI) Guideline 3405. A further subdivision is made with respect to the smelting technology. In all of the processes, the base material is applied in layers at the points where it is needed in accordance with the final contour. The process that was investigated was wire-based, multi-pass welding by means of gas–metal arc welding. This was accomplished in the present study by determining the material parameters (thermo-mechanical and thermo-physical characteristics) of the welding filler G3Si1 (material number: 1.5125) that were necessary for the numerical simulation and implementing them in a commercial FE program (MSC Marc Mentat). The focus of this paper was on simulation and validation with respect to geometry and microstructural development in the welding passes. The resulting minimal deviation between reality and simulation was a result of the measurement inertia of the thermocouples. In general, however, the FE model can be used to make a very good predetermination of the cooling behaviour, which affects the microstructural development and thus the mechanical properties of the joining zone, as well as the geometric design of the component (distortion, etc.). Novel approach for the determination of the taylor-quinney coefficientWithin this study, a new method for the determination of the Taylor-Quinney coefficient is presented. The coefficient was identified by measuring the force-displacement-behavior as well as the temperature change resulting from an adiabatic compression test. In order to deduce the global temperature increasing of the specimen from the local measured temperature a suitable specimen geometry was designed with the use of numerical simulation. The resulting specimen allows a friction-free compression and therefore precludes a temperature increase through friction. Finally, the Taylor-Quinney coefficient of C35 steel (1.0501) was experimentally determined in the initial state as well as after a heat treatment. Numerische Auslegung des Mehrlagenschweißens als additives FertigungsverfahrenDie additiven Fertigungstechnologien erleben seit einigen Jahren einen enormen Zuspruch bei der Herstellung von Einzelteilserien mit komplexen, endkonturnahen Geometrien und der Verarbeitung von Sonder- oder hybriden Werkstoffen. Prinzipiell lassen sich die Verfahren gemäß VDI-Richtlinie 3404 in drahtbasierte und pulverbasierte unterteilen. Eine weitere Unterteilung erfolgt hinsichtlich der Ausschmelztechnologie. Allen Verfahren ist gleich, dass schichtweise der Grundwerkstoff an den Stellen aufgetragen wird, wo er gemäß Endkontur benötigt wird. Damit ist ein immer wiederkehrender Wärmeeintrag verbunden, der somit Einfluss auf die Mikrostruktur der Bauteile und gleichzeitig auch auf die mechanischen Endeigenschaften ausübt. Die so erzeugten Komponenten sollten wenig Verzug oder Eigenspannungen als auch keine Porosität aufweisen, um die Gebrauchseigenschaften nicht negativ zu beeinflussen. Das Ziel ist es mittlerweile, diese verschiedenen Technologien numerisch abzubilden, um die Bauteileigenschaften vorherzusagen und ggf. Optimierungspotenziale zu eruieren. Der untersuchte Prozess ist das drahtbasierte Mehrlagenschweißen mittels des Metallschutzgasschweißens, bei dem neben der Simulation auch die Validierung im Fokus hinsichtlich Geometrie und Gefügeausbildung in den Schweißlagen stand. Diesbezüglich wurden im vorliegenden Fall zum einen alle, für die numerische Simulation notwendigen Materialparameter (mechanische und thermophysikalische Kenngrößen) des Schweißzusatzwerkstoffes G4Si1 bestimmt und in ein kommerzielles FEM-Programm (MSC Marc Mentat) implementiert. Zum anderen erfolgt zukünftig die wissenschaftliche Analyse der Verbesserung der Bauteileigenschaft, in dem die Schweißnaht unter Ausnutzung der Schweißhitze warmumgeformt wird. Erste Ergebnisse numerischer Simulationsergebnisse zeigen positive Effekte. Diese zeigen mikrostrukturelle Veränderungen (Kornfeinung durch Rekristallisation) und führten letztendlich zur Steigerung der mechanischen Eigenschaften. Enhancing the applicability of Al-Mg compounds by using forming and welding technologiesThe role of oxide layers in the formation of a sufficient bonding between aluminum (Al) and magnesium (Mg) as a compound is essential, due to their impediment of the diffusion process. For this investigation into the formability and weldability of such compounds, specimens with an Mg core and an Al cladding were prepared by chemically removing the oxide layers. The specimens were joined mechanically in an inert atmosphere and then forged at 400°C. The bonding quality was investigated by optical microscopy and compared to co-extruded specimens. It was shown that a complete interface between the materials was formed. Furthermore, FE simulation was used for the investigation into the material flow during the forging process and for a comparison with the co-extruded specimens. For the welding experiments, a unique concept for in-line surface treatment and diffusion bonding was used to treat and transfer specimens under inert atmosphere into a diffusion bonding chamber, thereby improving the diffusivity, especially at lower temperatures. The results showed, that the bonding temperature was decreased to almost the forging temperature, while the interface of the diffusion-bonded Al-Mg compounds exhibited nearly no imperfections. Generative Fertigung mit Lichtbogenprozessen, 3D-Plasma-Metal-DepositionThe paper presents the additive manufacturing process "3D-plasm a-metal deposition" (3DPMD). For this purpose, a titanium component is produced, analyzed and evaluated. The parameters of investigation are the microstructure, the wear resistance and the hardness over the component height. In addition to the process engineering side, the software for the creation of the robot's movements, based on CAD files, is shown. The STL da ta structure, the creation of the geometry data and the generation of the robot program are described. The results show that additive manufacturing using 3DPMD is able to produce titanium components with and without reinforcement particles. It is also shown that the wear resistance of the pure titanium component is 43 % higher compared to the standard alloy Ti6Al4V. With 3DPMD, complex components can be produced more quickly with an increased material diversity and the energy input can be controlled independently to the amount of filler material. In order to improve diffusivity and thus the joint properties, it is necessary to treat the joining surfaces immediately before the joining process. Any regeneration of the oxide layer before joining would impair weldability and detriorate joint properties. Therefore, a unique concept for an in-line surface treatment and diffusion bonding was developed. A diffusion bonding chamber coupled to a glove box, to treat specimens and transfer samples under inert atmosphere was established. Surface treatments included for example grinding, milling and different chemical treatments. Results have shown that surface treatments strongly influence topography, microstructure and therefore free energy. Micro laser joining of capillary tubes for medical applications using filler metalThere is a continuously increasing demand for laser beam welding processes in the field of medical devices. Due to complex component geometry, weld seam contour, the shape of the weld seam and tolerance requirements, the use of filler metal is unavoidable under certain circumstances. Established autogenous laser beam welding technology may lead to a significant reduction of wall thickness and is therefore unsuitable for welding complex and thin-walled capillary tubes with wall thicknesses of less than 200 μm. The present paper introduces a novel technique to address the particular joining geometry of these structures in order to avoid weld seam irregularities. The process requires bridging the air gap during welding and has been implemented using an automated wire feed drive, capable of feeding wire diameters between 300 and 600 μm. Focusing on joining stainless steel capillary tubes (1.4301) with filler metal, metallographic cross sections and tensile tests were used to evaluate the effect of joining process parameters (e.g. laser spot size, pulse frequency, feeder speed etc.) on joint properties. Preliminary results were used to establish a process parameter envelope resulting in good and reproducible joint properties. Results allow an outlook towards a generalization of the above process parameters, taking into account the special requirements of joining bent capillary tubes. |

Microstructure of arc brazed and diffusion bonded joints of stainless steel and SiC reinforced aluminium matrix compositeJoint interfaces of aluminum and stainless steel often exhibit intermetallics of Al-Fe, which limit the joint strength. In order to reduce these brittle phases in joints of aluminum matrix composites (AMC) and stainless steel, diffusion bonding and arc brazing are used. Due to the absence of a liquid phase, diffusion welding can reduce the formation of these critical in- termetallics. For this joining technique, the influence of surface treatments and adjusted time- temperature-surface-pressure-regimes is investigated. On the other hand, arc brazing offers the advantage to combine a localized heat input with the application of a low melting filler and was conducted using the system Al-Ag-Cu. Results of the joining tests using both approaches are described and discussed with regard to the microstructure of the joints and the interfaces. Numerical Simulation of spin-blind-riveting of Magnesium and fibre-reinforced olastic compositeSpin-blind-riveting (SBR) is a newly developed joining process, which combines the advantages of conventional blind riveting and flow drilling screws. With this technology, it is possible to join two different materials by one-sided accessibility without the need of pre-drilling holes. This complex process cannot be simulated by 2D finite element method. Therefore, a more realistic 3D finite element model for the SBR process is developed using the commercial software package ABAQUS. The applicability of this work is demonstrated for joining magnesium alloy AZ31B and carbon-fibre reinforced plastics. Dynamic effects, thermomechanical coupling, material damage laws, and contact criterion were taken into account in the model. The Johnson–Cook material constitutive equation was used, considering the effects of strain, strain rate, and temperature on material properties. Finally, through simulation, the joint formation, stress distribution and riveting temperature were obtained. Furthermore, a series of experiments were carried out to validate the simulation results. The numerical results are in a good agreement with the experimental results and confirm the promising properties of SBR joints between metal and fibre-reinforced plastics. According to the motto "the right material in the right place" different materials are combined in one product such that their respective properties lead to an improved overall design. The joining of these dissimilar materials presents new demands on joining technologies. Previous solutions are often not economical or are energy-intensive, and lead to low bond strengths or can damage individual materials. Laserstrahltiefschweißen hochfester Feinkornbaustähle in der SerienproduktionIn the industrial series processing of high-strength fine grain steels, it was found that different steels of the same strength class can lead to different welding results by the laser beam keyhole welding process. The material-related influences on the molten pool behavior have not yet been investigated in any known research. This research work extends the state of knowledge with new findings from extensive material analysis and welding tests. This new findings made it possible to describe a holistic explanatory model of the material-related influences in the laser beam keyhole welding of high-strength fine grain steels. On the one hand, this work focused on the analysis of the chemical composition of the base materials and the effects of the alloying elements on the weld preparation in combination with the laser cutting process. On the other hand, the effect of the chemical base material composition on the melt pool behavior during laser keyhole welding process was specifically investigated. The welding parameters and the use of filler material were kept constant so that comparative analysis of the welding results was possible. The sheet thicknesses were varied so that full penetration and partly penetration I-seam-butt-welds could be analyzed. While welding full penetration welds, the surface of the molten pool as well as the root of the melt pool was analyzed by a high-speed camera equipped with laser light filter. For the partly penetration welds, the effect of the different cutting edge conditions on the penetration depth and the weld penetration geometry was investigated on more than 100 macro sections. The investigations have shown that the type of cut edge treatment after the laser beam cutting process leads to different cutting edge conditions depending on the material. These different conditions can subsequently strongly influence the welding results. Base-material-related differences in the penetration shape and in the solidification structure were detected in the cross sections even on seams welded on mechanically processed edge preparations. After laser beam cutting, untreated and thus cut-oxide-containing cut edges lead to a stabilization of the keyhole and increase the penetration depth significantly. This effect could also be observed with manually applied SiO2 on the mechanically processed edge preparations before welding. The positive effects of oxides, which are existing directly in the weld preparation groove, were first detected with the experimental investigations during this work. With regard to the selected welding parameter sets, the oxides that are directly on the weld preparation edges are the dominant influence option in the laser beam keyhole welding process. Comparisons of the mechanical-technological joint properties at different cutting edge conditions and welding tests with different protective gas compositions showed the impacts of various joint preparations on the final welding results. By combining previous experience with the results of this work, a holistic explanatory model was developed, which describes the influence of the base material composition along the process chain and makes the material-dependent differences of the welding results of the laser beam keyhole welding process comprehensible. The findings of this work enable a better understanding of the process and show new possibilities for increasing efficiency in the concerned sheet metal processing chain with laser technologies. Refractory metals low temperature diffusion bondingIn this dissertation, the minimization of the diffusion bonding temperature during refractory metals? diffusion bonding process was studied. Two pure refractory metals were used in this study: molybdenum and tungsten. The influence on the joint quality of molybdenum structural conditions, as well as molybdenum surface conditions, was examined. Moreover, diffusion bonding of tungsten to Oxygen Free Electrical copper and copper alloy (CuCr1Zr), without using an interlayer but instead using different bonding parameters, was evaluated. Diffusion bonding of tungsten to Oxygen Free Electrical copper and to CuCr1Zr alloy using titanium and nickel together as intermediate layers was also investigated, as well as the diffusion bonding of tungsten to Oxygen Free Electrical copper and to CuCr1Zr alloy using only nickel as an intermediate layer. The resulting joints were evaluated using optical microscopy, SEM, hardness, shear, and tensile tests. The residual stresses, as well as the deformation, that are generated due to the diffusion bonding process were evaluated through a FEM simulation using the software ANSYS. For pure molybdenum joints, successful results in minimizing bonding temperature were obtained. Modellbildung und Simulation des Plasma-Schweißens zur Entwicklung innovativer SchweißbrennerIn this work, technical and constructive solutions were developed based on simulation models (process and structural) for fluid mechanical, thermomechanical and magneto-hydrodynamic effects. The simulation process included improving and characterising the physical operating principles for micro plasma welding, high performance plasma welding and orbital plasma welding. Also, the physical effects for the above plasma welding processes were studied and analysed. From these different physical properties of the parameters for the plasma welding processes, and their effects on plasma welding process behaviour and torch design were analysed and characterised. The results were used for the development and construction of plasma welding torch models, which included material selection and geometrical design such as, process gas supply design, torch cooling system design, and other related torch designs. By developing the thermomechanical simulation model, deformations and residual stresses that were generated by heating during the plasma welding process were investigated and analysed. The developed thermomechanical model included material, structural and welding specifications such as buffering and preheating. Entwicklung und Verifizierung eines vorlochfreien mechanischen Fügeverfahrens zum Verbinden von Leichtmetallen und Faser-Kunststoff-VerbundenComposite constructions provide an opportunity to introduce lightweight design in automotive and other industries. Therefore different kind of materials are combined. Preferably, these are combinations of fibre reinforced plastics and lightweight metal alloys. With the slogan "the right material at the right place" tough and lightweight constructions can be realized. A big challenge the joining of these different materials. Because of big differences in the chemical bindings and in the melting temperature, conventional joining methods cannot be used. To join fibre reinforced plastics (FRP) existing processes were adapted or newly developed. In the course of this work with the modified blind riveting a new approach was developed, which combines mechanical and thermal joining processes. Therefore a rotating blind rivet is penetrated through two overlapping sheets by deforming the sheet material. After that the rivet is set and the process finished. Because of the friction heat the thermoplastic matrix of the FRP is slightly melted and the fibres can be moved without breaking them. Investigations were done mainly with lightweight material combinations. Sheets made out of aluminum and magnesium were joined with glass or carbon fibre reinforced plastic sheets. For a wider application field also combinations of two metal sheets were investigated. All combinations could be joined in a relatively short cycle time and high quality. So it is possible to reach a joining time of under 3 seconds. Under shear load the strength of joints made by modified blind riveting can be up to 68 % higher than conventional riveted joints. Zur Thermomechanik des Widerstandspunktschweißens von Vergütungsstahl am Blechstoß mit SpaltThe analysis of the geometric prerequisites at the weld site is the fundament of this work. An artificial form error has been defined, on which the systematic Variation of geometric parameters of the gap between sheets of 22MnB5 and DC04 have been carried out. For the first time, the contact radii have been brought into analytical relation to the relocation of heat release in the contact’s environment. On the heat-treatable steel predominantly the contact radius between the sheets is decreased as a result of the gap. Increased electrode forces cannot compensate the effect. Measurements of the electric resistance on the accurately-fitting joint characterize the electric behaviour of the weld and have been implicitly transferred to the temperature and pressure-dependent specific transition resistance by means of numerical simulation. On the sheet-sheet contact, the hot-dip aluminized heat-treatable steel showed a three times larger transition resistance than at the electrode-sheet contact. Whereas the 22MnB5 fundamentally has a bigger transition resistance than other steels above 600 K, at lower temperatures his transition resistance is superseded by that of different other steels. Welding experiments proved, that the nugget diameter in 22MnB5 is reduced below the minimum criterion by the gap. Along with this, the welding energy is reduced by a maximum of 15 %. By increasing the welding current welded joints meeting the quality criterion can be produced as well when a gap is present. The splash limit is moved to larger currents as an effect of the gap. An in-depth review of the heat flows in the welding process showed, the at least 30 % of the weld heat are released at the sheet-sheet contacts, at least 48 % are allotted to the bulk resistance of the sheets. The decrease of weld heat at the gap is exclusively attributed to a decrease of the bulk resistance of the sheets, which is generated by increased sink-in of the electrodes. These joining technologies are not relevant for metal-thermoplastic joints currently. The main reason for this could be the fact that the clinching process seems not to be eligible for thermoplastic materials. In the present thesis the fundamentals for clinching metal to thermoplastics were worked out and qualified. The results allow creating reproducible joints out of these materials. Process features and mechanical properties of clinched metal-thermoplastic joints were investigated. Also the influence of moisture and heat input during and after the clinching process was in focus. Energetische Bilanzierung von LichtbogenschweißverfahrenWelding performance is not the same as the energy input in the component. The efficiency is the ratio of usable to required energy. The aim of any process is to achieve a high efficiency, and thus to keep the share of losses as small as possible. Recent process developments in arc welding with consumable electrode have the aim to regulate the energy input in the component to achieve the target of an optimum welding result. This is based on a fundamental understanding of the operations during the welding process. For this purpose, the knowledge of the individual operations of the energy transport from the electrode contact to the heating behaviour of the component is necessary. Different measurement methods and results for the separate determination of the energy content of droplet and welding arc as well as energy input into the component are presented. For instance the question is analysed and discussed - whether the arc, or the overheated droplet is responsible for the weld penetration? In addition, the situation between relative and absolute efficiency of the welding process is discussed. In welding standards often global efficiencies for different welding processes are indicated. These standards provide this efficiency in relation to the as 100 % set submerged arc welding. This leads to errors in the use of the values for calculations or simulations. With the methods presented a sophisticated analysis of the influence of different parameter settings of the shielding gas welding process on the energy efficiency is possible. Untersuchung der Verarbeitungseigenschaften von Kupferbasiszusatzwerkstoffen im MIG- und Laserlötprozess an Stahlblechen mit unterschiedlichem FestigkeitsverhaltenIn der Arbeit werden spezielle Kupferlote im MIG- und Laserlötverfahren an Stählen mit unterschiedlichem Festigkeitsverhalten untersucht. Die Ergebnisse sollen dazu beitragen, den Lötprozess durch den Einsatz spezieller Kupferbasislote zu optimieren und durch reduzierten Energieeintrag ein homogeneres Eigenschaftsfeld im Bereich der Fügestelle zu erzeugen. Den Verarbeitern dieser Werkstoffe soll die Möglichkeit gegeben werden, diese Werkstoffe rationeller und mit höherer Effektivität zu verarbeiten. Im Ergebnis der Arbeit sollen Verbesserungen der Eigenschaften der Lötnähte erzielt werden, die besonders in der Dünnblechverarbeitung mit Schwerpunkt Karosseriebau Anwendung finden. Wesentliche Ziele sind die Erhöhung der Festigkeitseigenschaften, eine Erhöhung der Fügegeschwindigkeit, die Verbesserung des Phosphatierungsverhaltens sowie eine Reduzierung der eingebrachten Wärmeenergie. Die Vielfältigkeit dieser Anforderungen macht es notwendig, die Versuche sowohl im Laser- als auch im MIG-Lötverfahren durchzuführen. Die Lötverfahren werden in der Praxis für unterschiedliche Anforderungen innerhalb der Karosserie eingesetzt. Das Fügen von hochfesten Strukturelementen oder Außenhautbauteilen erfordert in Abhängigkeit von den Anforderungen die Verwendung ausgewählter Zusatzwerkstoffe. Die Vielfältigkeit der Werkstoffe und der Anforderungen spiegelt sich in den Untersuchungen der vorliegenden Arbeit wieder. Für weitergehende Untersuchungen, speziell im hochfesten Blechbereich, soll die Arbeit entsprechende Grundlagen bieten. Als Vorlage für die Erarbeitung von experimentellen und theoretischen Methodiken der Prozessbetrachtung werden neben typischen Kupferloten neu entwickelte Lotlegierungen verwendet. Bei der Betrachtung der Kupferlegierungen werden die unterschiedlichen Einflüsse auf den Fügeprozess definiert und beschrieben. Es wird festgestellt, dass niedrig schmelzende Lote mit ausgewählter Legierungszusammensetzung im Gegensatz zu Eisenbasis-Schweißdrähten einen geringeren negativen Einfluss auf das Gefüge der Bleche im Nahtbereich ausüben. Um die thermische Beanspruchung, besonders in der Wärmeeinflusszone, während des Fügeprozesses gering zu halten, kann zusätzlich eine geeignete Stromquellentechnik zum Einsatz kommen. Mit Hilfe des "kalten" Lichtbogens ist es möglich, die eingebrachte Streckenenergie weiter zu reduzieren. Faktoren, die den Energieeintrag beeinflussen, werden in der vorliegenden Arbeit in experimentellen und theoretischen Untersuchungen hinsichtlich ihrer Wirkung auf das Festigkeitsverhalten betrachtet. Es werden durch geeignete Legierungskombinationen die Einflüsse auf die Steigerung der Lötgeschwindigkeit und auf eine Verbesserung des Phosphatierungsverhaltens untersucht. Die Ergebnisse dieser Untersuchungen liefern die Informations- und Beweisbasis für die erarbeiteten Legierungssysteme und ermöglichen es, den optimierten Lötprozess an hochfesten Stahlblechen wissenschaftlich zu betrachten. Die Auswertung der wissenschaftlichen Experimente, dargestellt in den angefügten ausführlichen Tabellen, stellen die Zusammenhänge zwischen der Legierungsauswahl und der eingebrachten Streckenenergie dar. Die Erkenntnisse aus der vorliegenden Arbeit sollen für das Fügen von hochfesten Blechen die Entscheidung über die Auswahl geeigneter Zusatzwerkstoffe erleichtern. Die Ergebnisse der theoretischen Untersuchungen anhand mathematischer Modelle zur Beschreibung der physikalischen Prozesse der Wärmezufuhr durch Verwendung eines ausgewählten Lotes in Kombination mit geeigneter Stromquellentechnologie sind die Grundlage für die Optimierung des Lötprozesses. Die vorgeschlagenen Modelle zur Entwicklung und Optimierung von Lichtbogenlötprozessen mit neu entwickelten Lotlegierungen wurde im Rahmen der vorgelegten Arbeit an realen Blechqualitäten angewendet und überprüft. In den Ergebnissen hat sich bestätigt, dass die Verwendung spezieller Kupferlote zu verbesserten Verarbeitungseigenschaften führen, und damit Konzepte zum wirtschaftlich verbesserten Fügen angeboten werden. |

In the first step it was analysed in which different ways non-steady-state plasma and transport gas flows influence the arc characteristics, the powder transport and the melt bead properties. With the obtained results a theoretical model was developed, to describe the observed behaviours and understand the coherences. Subsequently the preliminary findings were used to alter the distribution of tungsten-carbide in a welded hardface composite coating and to modify the microstructure of a conventional alloy welded with the plasma transfer arc process. |

Automatisierte Akquisition von erfahrungsbasiertem Fertigungswissen im Werkzeug- und FormenbauThe intensive competitive environment on globalized markets, the growing deadline pressure caused by shortened product life cycles as well as increasing quality requirements emphasize the company-specific know-how as a decisive competitive factor for toolmakers. Due to the traditional shop floor organization within toolmaking companies, this knowledge is individually held by experiences of the single skilled worker which a low transparency of manufacturing processes as well as a high degree of manual activities at the operation planning process results from. In that form of representation the existing manufacturing knowledge of the company can not be, independent of individual people, integrated in the value-adding process and hence can not be used consequently. Therefore the standardization and automation of manufacturing processes requires the acquisition of internal experience-based knowledge, what is deemed to be a complex task in organizational as well as in IT-based approaches. Based on existing global models the present work develops an approach that enables an automated acquisition of knowledge using methods of data mining based on an amount of real sample data. For that purpose, methods for the automatic extraction, preparation and structured storage of sample data sourced from a commercial CAM system were developed and prototypically implemented. Based on the specified knowledge demands, ?milling tools? and ?cutting data? as well as the special environment of the shop-floor oriented NC programming by using a graphically interactive CAM system, adequate learning methods were conceived that enable an automated acquisition, standardization and rule based representation of experiential knowledge. The conceived methods were prototypically implemented and their functional capability was verified on the basis of the mentioned amount of real sample data. The plausibility of the acquired knowledge as well as its automated processing capability within modern CAM systems was finally proved by the NC programming of a sample part using the CAM software hyperMILL®. |
